Twin roll casting process involves both solidification of the melt and hot deformation of the solid strips. A two-dimensional finite element analysis was used to predict roll separation force, temperature distribution, and shape of the mushy zone during horizontal twin roll casting of A7075 aluminum strip. The influence of various casting parameters such as roll speed, initial temperature of the melt on temperature and roll separation force was studied. The roll separation force was closely related to the quality of the strips. The predicted roll separation force was compared with the measured one during twin roll casting. Modeling twin roll casting focused on roll separation force and thermal behaviors had its own merit to predict mechanical interaction between the rolls and solid strips, in addition to temperature variation of the strips.
