In this paper, a novel warm plate forging process of an axle housing is presented. A die system is proposed to reduce the inherent thickness reduction along the bent comer of the product which deteriorates structural strength and fatigue life in its service. The mechanism of the die system is given and its effect on comer thickness of the product is revealed by two dimensional finite element analysis under plain strain assumption. Three-dimensional finite element solutions are also given to verify validity of the two dimensional approach. The die system has been successfully applied to manufacturing the axle housings of medium or large trucks.

Sheet or plate metal forming processes have been simulated mostly by sheet metal forming simulation technologies, which have a decisive problem in predicting the thickness variation in the neighborhood of comers of metal formed products. In this paper, a plate forging process is simulated using tetrahedral finite elements with emphasis on prediction of thickness variation of deformed comers of the sheet or plate formed products. A three-dimensional rigid-plastic finite element method is employed to show the possibility of application of bulk metal forming simulation technologies to simulating the sheet or plate forming processes.
