The objectives of the study are to improve the quality of wheel bearing hub and to reduce machining allowance by the rigid-plastic finite element analysis and the response surface methodology. The rigid-plastic finite element codes, AFDEX-2D and DEFORM-3D, were used to analyze the two-dimensional and three-dimensional forging processes, respectively. The response surface analysis is used to find the minimum underfill by the variation of design variables such as the height after upsetting and punch angles of blocker dies. The results from 2D and 3D analysis show good agreement with the metal flow of forged part.

Al alloy has been widely used in the structure of aircraft and passenger car because of its lightweight. It is still interested in the lightweight industry to improve the structural safety and the performance. In this research, forging design of Al rotating arm holder has been studied by FE analysis. Therefore, structural analysis of the initial three dimensional model of the product was performed at first. From the result of the analysis, the load and the stress distribution acting on the component were obtained. Three dimensional measurements have been done to evaluate the validity of the FE analysis to the forging process design of the Al rotating arm holder.
