Aluminum sheet has widely been used in automotive industry to manufacture light-weight vehicles. As the environmental concerns increases, the application of aluminum sheet in automotive body structure is also increases. However, due to the low formability of aluminum, various forming process such as hydroforming, gas blow forming has been introduced to manufacture the body panel part. Although such forming processes can produce the part with fracture-free, the long cycle time has been the limitation for mass production. Therefore, the aluminum sheet has only been used to luxury sedans. In this research, the aluminum center floor tunnel reinforcement has been manufactured by warm press forming which the cycle time is short. To ensure the strength of the part, structural analysis has been done. Also, the forming simulation has been carried out to reduce the try and error for warm forming process.

Tube Hydroforming has several advantages compared to the conventional press forming process. It can reduce the manufacturing costs and produce complicated shape without welding process with superior surface quality. Since aluminum alloy which is an excellent candidate for the light automotive application is difficult to be formed, tube hydroforming process can be applied to achieve desirable shape of parts. However, the tube forming process can leave residual stresses on the part, it is important to characterize the stresses in terms of their reliability and dimensional precision. Therefore, in this study, residual stresses of tube hydroformed aluminum alloy has been measured by X-ray diffraction system and the results will be compared to those of theoretical analysis.
