This paper presents a procedure used to develope a control arm which is one of chassis parts. Aluminum alloy(AC4CH) is selected to achieve more than 30% weight reduction compared to the original part which is made of steel and weights 2.8kg.<br/> The shape of initial model of Al control arm is based on Topology Optimization results, and the shape is retrieved further by FEA(Finite Element Analysis) in order for Al control arm to meet all design criteria of 6 different loading conditions. Then it is manufactured by squeeze cast and its weight of l.4kg is 50% that of the steel part.<br/> Aluminum control satisfied mechanical properties such as tensile strength, elongation so on, and also has been tested for 2-axis fatigue simulation and S-N curves in the longitudinal and lateral directions. Test results have shown that squeeze cast light weight aluminum control arm has satisfactory fatigue strengths in vertical and lateral directions. It, however, still needs further improvement in longitudinal fatigue strength.
