The brake system for commercial vehicles is a full-air type pneumatic brake system that uses the air pressure produced by the air compressors of the engine, unlike a brake system for general passenger cars. And the air barake system is applied to medium-sized trucks and buses in the city and intercity. The chamber of the air brake system generates the braking force by using the expansion force of the diaphragm through the compressed air in the chamber and the linear motion of the piston generated by the power spring force. Therefore, it is necessary to predict the durability of the brake chamber for the load conditions that occur during driving with the core parts related to the safety of the vehicle. In this paper, we tried to predict the cause of breakage and the durability life of the existing product due to the breakage of the vehicle mount of the air brake system during the vehicle test. In order to predict the durability, the acceleration signal obtained from the actual vehicle test was used. And the durability life of the air-brake camber was analytically approached using the durability analysis program FEMFAT. Also, the improvement of the existing product with the mount part is suggested.

Recently, because extremely strengthen of fuel efficiency regulations, the light-weight technology studies actively have been carried out to improve fuel efficiency. In specially, the large-sized vehicles such as trucks and buses for loading people or cargo have a very high driving distance compared with passenger cars. So the effect of fuel economy improvement is very important factor in selecting a commercial vehicle. In generally, It is well known that reducing weight of unsprung mass is more effective than reducing weight of sprung mass on vehicle for fuel efficiency. Therefore, various researches for reducing the weight of the brake parts have been continuously carried out. In addition, since the brake system is an important parts directly connected with the safety of the vehicle. It is essential to confirm the stability of the brake parts due to the weight reduction. In this paper, we tried to establish an analytical model of air brake chamber for commercial vehicle. And we predicted the structural stiffness of head housing in air brake chamber by material change from steel to aluminum. Also, in order to ensure the same level of rigidity as conventional products, we confirmed the structural rigidity of the thickness and shape change of the head housing in brake chamber.

Air brake system is a type of friction brake for vehicles in which compressed air pressing on a piston is used to apply the pressure to the brake pad needed to stop the vehicle. Air brakes are used in heavy duty vehicles and need high stiffness. Spring guide is device to set position of power spring in brake chamber. It has reliability problems by friction, wear damage and high load from power spring. In this paper, spring guide is designed to apply PA66 material and temporary product is made for design assessment. And shape optimization is performed using taguchi method and finite element analysis. As a result, SN ratio is calculated considering safety factor and weight lightening. Using taguchi method, predicted safety factor is similar to analysis result. Finally, designed optimum model is 28.3% lighter than temporary product and 66.6% lighter than existing steel product.
