In this paper, the effects of initial slug design on the earring of square cup manufactured by impact extrusion process are studied. High friction between Al and die and high aspect ratio of final cup tend to induce the earring of square cup because those make metal flow limited in the short side. The process parameter such as friction, punch and die design, forming temperature, aspect ratio of final cup and initial slug design can reduce the earring by controlling metal flow. Among them, initial slug design can easily control metal flow at initial upsetting mode. Since it is expected to make metal flow adjusted, two types of initial slug design are adopted that remove the volume along width and thickness direction respectively. It is shown that initial slug design can be effective to adjust metal flow for long and short side simillary.
