리튬이온전지는 전기차(EV), 에너지저장장치(ESS), 휴대용 전자기기 등 다양한 산업 분야에서 핵심적인 에너지 저장 기술로 활용되고 있다. 그러나 상용 음극재로 사용되는 흑연은 제한된 이론용량(372 mAh g⁻¹)으로 인해 차세대 고에너지 전지의 요구를 충족하기 어렵다. 이러한 한계를 극복하기 위한 대안으로 실리콘(Si)은 약 3,579 mAh g⁻¹에 이르는 높은 이론용량을 갖는 유망한 음극재로 주목받고 있으나, 충·방전 과정에서 발생하는 극심한 부피팽창으로 인해 구조적 열화와 급격한 성능 저하가 발생하는 문제가 있다.
본 연구에서는 Si의 부피팽창 문제를 완화하기 위한 접근법으로 Si–Al 기반 합금 음극재에 주목하고, Al 함량 변화에 따른 미세조직, 기계적 특성 및 전기화학적 열화 거동을 체계적으로 분석하였다. Al 함량이 다른 Si–Al 합금 분말을 아토마이징 공정으로 제조하였으며, SEM, TEM, FIB–SEM 및 AVIZO 기반 3차원 재구성 분석을 통해 내부 미세조직을 정량적으로 평가하였다. 또한 나노인덴테이션을 통해 Matrix의 기계적 특성을 분석하고, dQ/dV 분석을 통해 전기화학적 열화 거동을 비교하였다. 분석 결과, Al 함량 증가에 따라 급속응고 과정에서 Si 결정 크기는 미세화되었으나, Al-rich 조성에서는 기존 문헌에서 보고된 경향과 달리 용량유지율이 크게 감소하는 비정형적 거동이 관찰되었다. 이는 충·방전 과정에서 Al 기반 Matrix가 β-LiAl 상으로 반복적으로 전환되며 수반되는 비가역적인 부피팽창과, 상대적으로 높은 Matrix 경도로 인한 균열 발생 및 구조적 붕괴에 기인한 것으로 해석된다. 이러한 구조적 열화는 Si의 전기화학적 고립과 Li trapping 현상을 유도하여 성능 저하를 가속화하였다.
반면, Si 결정이 상대적으로 조대한 조성에서는 Matrix가 보다 연성적인 기계적 거동을 나타내었으며, 이는 반복적인 부피 변화에 대해 구조적 완충 역할을 수행할 수 있는 조건으로 작용하였다. 본 연구는 Si–Al 합금 음극재에서 Si 결정 크기 감소만으로는 성능 향상을 보장할 수 없으며, Matrix의 기계적 특성과 구조적 안정성이 전기화학적 열화 거동을 지배하는 핵심 설계 인자임을 제시한다. 이러한 결과는 Si 합금계 음극재의 구조 설계 및 성능 최적화를 위한 중요한 설계 지침을 제공한다.

Lithium-ion batteries (LIBs) are now essential energy storage systems for diverse applications including electric vehicles (EVs), energy storage systems (ESS), and portable electronic devices. However, the energy density of LIBs is inherently limited by the low theoretical capacity of conventional graphite anodes (372 mAh g⁻¹). To overcome this limitation, silicon (Si) has emerged as a highly promising anode candidate owing to its exceptionally high theoretical capacity of approximately 3,579 mAh g⁻¹. Despite this advantage, the commercialization of Si-based anodes remains hindered by drastic volume fluctuations during repeated lithiation and delithiation, which lead to mechanical pulverization, unstable solid–electrolyte interphase (SEI) formation, and accelerated capacity fading.
In this study, Si–Al based alloy anodes were investigated as a microstructural engineering approach to mitigate the mechanical degradation of Si. Particular attention was paid to the influence of Al content on microstructure evolution, mechanical properties, and electrochemical failure mechanisms. Si–Al alloy powders with controlled Al concentrations were synthesized through an atomization process. Their internal microstructures were systematically characterized using scanning electron microscopy (SEM), transmission electron microscopy (TEM), and focused ion beam–SEM (FIB–SEM), along with three-dimensional reconstructions conducted using AVIZO software. The mechanical behavior of the alloy matrix was evaluated via nanoindentation testing, while electrochemical degradation was analyzed using differential capacity (dQ/dV) measurements.
Microstructural observations showed that increasing Al content resulted in significant refinement of Si crystallites, which can be attributed to the enhanced cooling rates during atomization. Nevertheless, electrochemical evaluations revealed that alloys with higher Al fractions suffered from more pronounced capacity deterioration, despite their finer Si microstructures. This unexpected trend originates from the electrochemical participation of the Al-rich matrix, which repeatedly transforms into the β-LiAl phase during cycling. Such phase transitions are accompanied by substantial irreversible volume expansion, causing fragmentation of the matrix and degradation of structural coherence. Moreover, the relatively high stiffness of the Al-rich matrix promoted crack nucleation and propagation, thereby accelerating mechanical disintegration of the electrode.
As a result of these mechanical instabilities, electrically disconnected Si domains and lithium trapping progressively increased, leading to a rapid loss of reversible capacity. In contrast, alloys containing relatively coarse Si crystallites exhibited a more compliant matrix, which more effectively accommodated cyclic volume changes and mitigated severe structural damage during extended cycling. These findings demonstrate that mere reduction of Si crystallite size does not guarantee enhanced electrochemical performance in Si–Al alloy anodes. Instead, the mechanical compliance and sustained structural robustness of the matrix are identified as decisive parameters governing long-term electrochemical stability. This work offers valuable insights and design principles for the development of durable, high-performance Si alloy-based anode materials.
