Two-phase cooling using mini-channel heat sinks is widely recognized as an effective thermal management method for high-power electronic and defense systems. However, most existing studies focus on short channels or long circular tubes, resulting in limited understanding of two-phase flow and pressure drop behavior in long rectangular multi-channel configurations. In defense and aerospace applications, heat often spreads over a large surface with an extended flow path, making it essential to clarify two-phase flow characteristics in long rectangular channels for stable thermal design. This study experimentally investigates the flow boiling of R134a in a multi-channel heat sink that features one of the longest rectangular channel lengths reported to date. The experiments are conducted at inlet qualities between −0.01 and −0.0005, heat fluxes ranging from 32.4–149.8 kW/m2, and inlet pressures between 591.9–607.9 kPa. High-speed visualization is employed to observe interfacial development and flow regime transitions along the extended channel. The measured flow pattern and pressure drop data are compared with existing correlations and flow regime maps proposed for short and circular channels to evaluate their applicability to long rectangular geometries. Distinct flow instability behaviors are observed along the extended flow path, including weak and strong oscillations and increased pressure fluctuations near the dryout onset. Based on these results, a pressure fluctuation map is proposed to describe the relationship among liquid film stability, flow instability, and the dryout region in long multi-channel heat sinks.
