Electrical discharge wire cutting is a spark erosion process used to produce complex two-and three-dimensional shapes through electrically conductive workpieces. The high degree of accuracy obtainable and the fine surface finishes make wire cutting machine particularly valuable. But wire tension fluctuation of the wire cutting machine is an unstable factor and decreases the accuracy of finishing. Therefore we need tension control for the accuracy of finishing. In this study, at first, the governing equations of the wire transporting system of wire cutting machine which uses powder brake are derived. And the linear optimal controller is designed to suppress the wire tension fluctuation regardless of the uniform disturbance and modeling error. At second, the model of one that uses DC motor as a breake device in place of the powder brake is suggested and the governing equations of the model is derived. Then nonlinear controller is designed to maintain constant wire tension in spite of the random disturbance and parametric uncertainty of model. Finally, the performance of the controllers is examined through simulation.
