The Solvent-free dry processing for lithium-ion batteries (LIBs) is a promising next-generation technology poised to replace conventional slurry-based wet processing, which is hindered by high energy consumption during drying, significant infrastructure costs, and environmental concerns regarding toxic solvents like N-methyl-2-pyrrolidone (NMP). However, a critical challenge in fabricating dry-processed electrodes lies in the non-uniform dispersion of conductive additives. This agglomeration leads to high internal resistance and inferior electrochemical performance. We propose a fully dry process strategy involving the direct dry-coating of multi-walled carbon nanotubes (MWCNTs) onto the LiNi0.83Co0.12Mn0.05O2 (NCM811) active material surface prior to electrode fabrication. This approach effectively suppresses MWCNT agglomeration and establishes a uniform three-dimensional conductive network with minimal additive content. MWCNT coated electrode demonstrates superior electrical conductivity and a more uniform resistance distribution compared to its conventionally dry-mixed counterpart. Consequently, it exhibits outstanding rate capability, attributed to the formation of superior ion transport pathways, and excellent cycling stability, achieving 86.6% capacity retention after 300 cycles at a high areal capacity of 5 mAh cm⁻². Furthermore, it mitigates the formation of dead lithium when cycled to a high upper-cutoff voltage of 4.5 V, delivering exceptional capacity retention. This work demonstrates that the direct dry-coating of conductive additives onto active materials is a highly effective strategy for realizing high-performance, solvent-free electrode manufacturing.
