    현재 고분자 전해질막 연료전지 (Polymer electrolyte membrane fuel cells, PEMFCs)에서 사용되는 과불소화 술폰산 (Perfluorosulfonic acid, PFSA) 기반 막은 높은 전도성 및 안정성을 가지고 있으나 높은 제작 공정 비용 및 환경 문제, 낮은 가스 차단성 및 낮은 유리전이온도로 인한 고온 운전의 불가와 같은 문제점이 존재한다. 이에, 저비용, 환경친화적인 탄화수소계 (Hydrocarbon, HC) 기반 막으로 대체하려는 수요가 올라가고 있다. HC 막은 고온 운전이 가능하며 낮은 가스투과도를 가진다는 장점을 가지지만, 가혹한 운전 환경에서 팽창 및 수축으로 인한 치수 변화가 커서 기계적 열화가 빠르게 진행되어 수명이 단축되는 문제를 가지고 있다. 이에, 본 연구에서는 HC 막의 기계적 내구성 문제를 극복하고 고온 운전에서의 활용을 극대화할 수 있는 HC 막의 새로운 설계를 제시하였다.
    우선적으로, HC 이오노머를 기계적 특성이 우수한 확장형 폴리테트라플루오로에틸렌 (Expanded-Polytetrafluoroethylene, ePTFE) 지지체에 함침시켜 강화복합막을 제조할 수 있는 멀티 바 코팅 시스템을 개발하였다. 이 시스템은 잔류 알코올 용매를 최적화하여 ePTFE 표면으로의 모세관 침투를 용이하게 하고, 잔류 용매가 ePTFE와 HC 이오노머 간 호환성에 미치는 영향을 기계적, 광학적, 전기화학적 특성 평가를 통해 분석하였다. 그 결과, 강화복합막은 순수 HC 막과 비교하여 비전도성 지지체가 존재함에도 약 5.84%의 낮은 성능 감소만을 보였으며, 기계적 인성이 약 30% 향상되었고, 가속 습윤-건조 조건에서 7배 이상의 내구성을 보여 고내구성 HC 막을 성공적으로 구현할 수 있음을 입증하였다.
    또한 고온 운전이 가능한 HC 기반 막의 특성을 이용하여, 고온형 고분자 전해질막 연료전지 (High-temperature PEMFCs, HT-PEMFCs) 에서 인산 (Phosphoric acid, PA)을 도핑한 막에 직접 데칼 전사를 적용하기 위해 역피라미드 구조의 HC 기반 이온 페어 막을 활용하였다. 용매 보조 패터닝으로 제작된 이 구조는 촉매 코팅 막 (Catalyst coated membrane, CCM) 방식의 장점을 극대화하여 촉매 활용률을 높일 수 있었으며, PA의 모세관 침투 효율을 높여 압축 중 PA 손실을 감소시키는 효과를 보였다. 특히, 확장된 3차원 구조는 계면 결합력을 강화하고 패턴 지역의 촉매층 형상 변화를 통해 산소전달저항을 감소시켰다. 이러한 개선으로 인해 패턴화된 CCM은 무수 조건에서 수소/공기 공급 하에 0.5 mg cm-2의 낮은 백금 사용량으로도 160 ℃에서 680 mW cm-2의 높은 성능을 달성하면서 HC 막을 활용한 저가형 고성능 연료전지 시스템의 실현 가능성을 제시하였다.

    In current PEMFCs, PFSA-based membranes exhibit high conductivity and stability but face challenges such as high production costs, environmental concerns, low gas barrier properties, and inability to operate at high temperatures due to their low glass transition temperature. Consequently, there is growing demand to replace PFSA with low-cost, environmentally friendly HC-based membranes. HC membranes are advantageous in terms of high-temperature operation and low gas permeability; however, they suffer from rapid mechanical degradation and shortened lifespan due to significant dimensional changes caused by expansion and contraction in harsh operating environments. In this study, a new design for HC membranes was proposed to overcome the mechanical durability issues and maximize their performance in high-temperature operations.
    To address this issue, we developed a multibar coating system to produce a reinforced composite membrane by impregnating an HC ionomer into an ePTFE substrate with superior mechanical properties. This system optimizes residual alcohol solvent to facilitate capillary infiltration into the ePTFE surface, and the effects of this residual solvent on the compatibility between ePTFE and HC ionomers were analyzed through mechanical, optical, and electrochemical assessments. As a result, the reinforced composite membrane showed only about a 5.84% decrease in performance compared to pristine HC membranes, despite the presence of a non-conductive substrate. Additionally, it demonstrated approximately a 30% increase in mechanical toughness and more than a 7-fold improvement in durability under accelerated wet-dry conditions.
    Furthermore, leveraging the high-temperature operational capability of HC-based membranes, we utilized an HC-based ion-pair membrane with inverted micro-pyramid structure to enable direct decal transfer onto a PA-doped membrane for HT-PEMFCs. This structure, created using solvent-assisted patterning, maximizes the advantages of CCM method, improving catalyst utilization and PA capillary infiltration efficiency while reducing PA loss during thermal imprinting. In particular, the expanded 3D interlocking structure enhances interfacial adhesion strength and reduces oxygen transport resistance by altering the catalyst layer morphology in the patterned regions. As a result of these improvements, the patterned CCM achieved high performance of 680 mW cm−2 at 160 ℃ with a low platinum loading of 0.5 mg cm−2 under anhydrous H2/air supply conditions, demonstrating the feasibility of a low-cost, high-performance fuel cell system utilizing HC membranes.
