With increasing global concern over environmental issues and the tightening of regulations on carbon emissions and energy consumption, research on electric vehicles (EVs) based on environmentally friendly energy has been actively pursued, particularly by developed countries and major automotive manufacturers. In particular, advancements in lithium (Li)-based battery technologies have led to a continuous increase in energy storage capacity to extend the driving range of EVs, thereby intensifying the importance of power conversion systems capable of rapidly and efficiently charging large-capacity batteries. To charge high-voltage batteries, an on-board charger (OBC) is installed inside the vehicle. Since the OBC is mounted in a space-constrained environment and directly affects charging speed, high power density and high efficiency are essential design requirements. In addition, EVs require a low-voltage DC–DC converter (LDC) to supply power to various electrical components by converting energy from the high-voltage battery to a low-voltage level. The LDC operates continuously during vehicle
operation and is closely related to overall vehicle energy efficiency; thus, compact size and high efficiency are also critically demanded.
Recently, integrated charging systems, referred to as integrated charging control units (ICCUs), which combine the power conversion functions of the OBC and LDC to reduce component count and improve power density, have been actively studied. Conventional ICCUs employ a three-winding transformer to perform OBC and LDC power conversion within a single magnetic component and share the OBC secondary-side inverter with the LDC-side inverter, offering advantages in terms of reduced component count and enhanced power density. However, concentrating three output ports with different power ratings within a single transformer leads to complex magnetic coupling among windings, significantly increasing design and modeling complexity. Moreover, the limited window area restricts winding arrangement, insulation design, and inductance matching, resulting in reduced design flexibility. In particular, during light-load operation in
the LDC-only mode, core losses of the high-power-rated three-winding transformer become dominant, causing a substantial degradation in overall
system efficiency. To address these issues, this paper proposes a two-transformer (2-Trans) integrated charging system that applies independent
transformers to the OBC and LDC, respectively. The proposed architecture preserves the advantage of reduced component count through inverter integration while enabling independent optimization of the OBC and LDC transformers. As a result, transformer core losses can be effectively reduced in the light-load region during LDC-only operation. A 14-kW-class prototype was fabricated to validate the proposed system, and experimental results demonstrate up to a 33% reduction in light-load losses during LDC-only operation and a maximum improvement of 16.5% in power density. Furthermore, both LDC-only operation and simultaneous OBC–LDC operation modes were experimentally verified, confirming the feasibility and practical applicability of the proposed approach.
