While diesel engines are demanded for an EGR system to obtain denser compressed EGR gas and mostly in order to de-NOx of exhaust gas, gasoline EGR systems are furnished to improve fuel economy by reduction of pumping loss and knocking. Moreover, since the regulations of fuel efficiency have been reinforced and engines have become smaller, EGR system is also needed for smaller size and higher performance. In this paper, an EGR cooler for gasoline engine has been designed with changing the geometric parameters by CFD analysis. Geometric parameters of offset-strip fin, namely fin height, fin pitch, slit width etc., have been changed and parametric study has been conducted on the basis of a single tube. As a result, heat dissipation and pressure drop have been increased with decreasing slit width and fin pitch in the analytical range. And heat dissipation has been increased with decreasing fin height, since heat transfer coefficient is increased. Final model have been designed by referring to these results.

The FEM structural strength analysis was performed on aluminium EGR Cooler for LPL EGR system. The structural reinforcement design was developed through internal pressure simulation for EGR Cooler using the extruded tube and ‘Fin & Tube type’ to avoid stress concentration site, which exceed fracture stress of material. 50 percent decreased in number of heat transfer fin, and 40 percent decreased in volume of housing as a result of optimization design changing from extruded tube to Fin & Tube type. In addition, the maximum stress from contact surface of exhaust gas and coolant decreased by 11.3 and 71.5 percent, respectively.

Gasoline EGR systems have been used for improving fuel efficiency by reduction of no nocking and pumping loss, recently. Analytical design has been conducted for a few of models of poppet type electric EGR valve in search of adequate model furnishing the required flow rate. The parametric study has been performed with respect to the parameters such as the poppet and seat angles.

The EGR systems are classified as HPL and LPL EGR ones depending on the supply position of the recirculated exhaust gas. Recently, LPL EGR system with high EGR rate is increasing. in order to cope with the exhaust gas regulation to be strengthened. Depending on the operating conditions of the charge air cooler and the engine, strong acidic condensate is generated inside it. Condensate causes charge air cooler corrosion and engine problems. Therefore, it is necessary to preliminarily separate the condensed water from the exhaust gas outlet of the EGR cooler. Cyclone condensate separator is a device that separates condensate from exhaust gas through rotary flow by centrifugal force. In this study, the separation performance of the cyclone condensate separator according to the cylinder diameter and cone length was compared and analyzed over for several models by CFD numerical analysis.
