Metal additive manufacturing (AM), also known as metal three-dimensional (3D) printing, produces 3D metal products by repeatedly adding and solidifying metal materials layer by layer. During the metal AM process, products experience repeated local melting and cooling using a laser or electron beam, resulting in product defects, such as warpage, cracks, and internal pores. Such defects adversely affect the final product. This paper proposes the in situ monitoring-based warpage prediction of metal AM products with experimental feature extraction. The temperature profile of the metal AM substrate during the process was experimentally collected. Time-domain features were extracted from the temperature profile, and their relationships to the warpage mechanism were investigated. The standard deviation showed a significant linear correlation with warpage. The findings from this study are expected to contribute to optimizing process parameters for metal AM warpage reduction.

In manufacturing, studies are being actively conducted to improve process efficiency and product defect rates by applying process and product quality monitoring, and eventually for smart manufacturing. Various factors such as design variables, manufacturing equipment and process variables are involved in the manufacturing process which increase process complexity. It is difficult to fully understand relationships between unexpected defects occurrence during the process and such factors. As an alternative, studies have been reported to identify the relationships based on process data and analyze through industrial artificial intelligence (AI). Several success cases showed that introducing industrial AI for manufacturing process helped to respond for process and product defects preemptively. This study proposes a quality monitoring method based on industrial AI for preemptive response of product defects during metal 3D printing. During metal 3D printing process, the metal products experience repeated local melting and cooling, resulting in unwanted defects such as thermal deformation and internal pores. Thus, this study intended to collect process data including process temperature and predict the product defects based on industrial AI. Additionally, it is intended to experimentally verify the proposed monitoring method by applying to the DED (Direct Energy Deposition) process in the field. Throughout the study, it is expected to be able to preemptively respond for the metal 3D printing process and product defects, and further, improve process efficiency and product defect rates.
