A recent surge in lithium-ion battery necessitates sustainable battery recycling strategies. Direct recycling has emerged as a compelling alternative to conventional methods due to its environmental and economic benefits. However, the performance of regenerated cathode active materials (CAMs)is often compromised by residual impurities from its separation process. In this study, we systematically investigate the properties of CAMs recovered from beginning-of-life pouch cells depending on various separation process conditions. Al current collectors are selectively removed using a NaOH solution, resulting in residual Al concentration of approximately 1 mol%. Thermal separation is subsequently conducted over a wide temperature range 300-850°C at 50℃ intervals to elucidate the trade-off between impurity removal and microstructural preservation. SEM analysis reveals three distinct regimes: incomplete removal of polyvinylidene fluoride binder and conductive agent at low temperatures(300-450°C), preservation of intact primary and secondary particle morphology at intermediate temperatures (500-650°C), and severe secondary particle damage at high temperatures(700-850°C). Surface analyses after regeneration confirm that increasing separation temperature induces the transformation of fluorine species from -F-C-F- bonds to inorganic metal-F species, accompanied by the formation of electrochemically inactive lithium compounds. Electrochemical analyses demonstrate that Li+ transport in regenerated CAMs is predominantly governed by surface-interfacial kinetics rather than bulk lattice diffusion, as evidenced by contrasted Li+ diffusion coefficient values. These findings establish definitive thermal processing guidelines for direct recycling and emphasize that controlled surface-interfacial engineering during separation is critical for restoring high-performance recycled CAMs.
