Aluminum nitride (AlN) is a key next-generation material for thermal-management ceramics due to its excellent properties, such as high thermal conductivity and good electrical insulation. Because the thermal conductivity of sintered AlN depends on the sintering behavior and on oxygen impurities that scatter phonons, synthesizing fine, pure AlN powder with enhanced sinterability is essential. In this study, fine AlN powder was synthesized through carbothermal reduction–nitridation (CRN) routes — a conventional process and a hybrid hydrothermal process — and the sintering and thermal conduction behavior of the resulting ceramics were evaluated
In the conventional CRN route, 0.1 mol.% Ca(NO3)2 or Mg(NO3)2 was employed as a nitridation promoter. Both promoters lowered the temperature for complete AlN conversion from 1650 to 1600 °C, and Mg(NO3)2 was established as a viable alternative to the widely used Ca-based promoter, yielding the finest particle size (0.37 µm) with a uniform, spherical morphology, finer than the commercial Tokuyama H-grade benchmark (0.72 µm). Addition of promoters provide a solid-state reaction with high diffusivity pathway that prefers nucleation transformation thus, less particle growth occurs. After hot-pressing at 1800 °C without additives, the powders reached relative densities of ~97–99% but exhibited a low thermal conductivity of 73.8–86.1 W/m·K because of trapped oxygen. Adding 5 wt.% Y2O3 raised the thermal conductivity to 120–147 W/m·K, comparable to the benchmark: the additive forms YAM (Y4Al2O9) and YAP (YAlO3) grain-boundary phases that scavenge oxygen from the AlN grains. Pressureless sintering improved it further through larger grains and slower cooling. Overall, the thermal conduction behavior was governed primarily by oxygen removal, followed by grain size, presence of bubbles, and by the composition and distribution of the secondary phases.
In the hybrid hydrothermal route, an amorphous boehmite precursor (114 nm) was synthesized to produced nano-sized AlN (45–93 nm) at temperatures as low as 1300 °C, enabled by the loose and amorphous structure of boehmite and by retention of the reactive γ-Al2O3. Residual oxygen, present as a thin (2.41 nm) amorphous surface layer, promoted γ-AlON formation during sintering. This was minimized by adopting a CRN temperature of 1600 °C and dry milling, since wet milling in isopropyl alcohol introduced oxygen through hydrolysis. Incorporating 30 wt.% of the nano-sized AlN as a self-sintering additive raised the relative density of submicron AlN from ~78% to 92.5–99.0%, demonstrating its potential as a densification aid.
