Lithium-ion batteries (LIBs) are widely applied in various fields, such as electric vehicles, energy storage systems, and portable electronics, due to their high energy density and excellent cycle life. However, the trend toward higher energy densities and expanded high-voltage operating conditions increases the internal thermal and electrochemical instability of the batteries, posing risks of gas venting, fire, and even explosion during thermal runaway (TR). While previous studies have primarily focused on the TR onset temperature, maximum temperature, and gas composition analysis, there is a lack of understanding as to why some cells progress to fire while others only experience venting under identical TR conditions. Therefore this study analyzed the impact of pressure accumulation and venting timing during the TR process on the occurrence of fire. External heating-induced TR experiments were conducted on 18650 cylindrical cells and pouch cells with identical electrode compositions and similar capacities, considering different state-of-health (SOH) conditions (100% and 80%). During the TR process, surface temperature, voltage, heating rate, and video data were collected to compare the venting timing and the occurrence of fire. Furthermore, a pressure sensor was utilized to indirectly analyze cell swelling and internal pressure responses, and in-situ high-temperature X-ray diffraction (XRD) analysis was performed to cross-verify the effects of structural changes in the cathode and anode before and after degradation on pressure generation and venting behavior. The experimental results showed that under the SOH 100% condition, both the pouch and 18650 cells progressed to fire after venting, although the pouch cell initiated venting and TR at a lower temperature. In contrast, under the SOH 80% condition, both form factors exhibited TR at lower temperatures compared to their pristine state (SOH 100%), yet they showed distinct differences in their fire behavior. The SOH 80% 18650 cell led to a fire after venting, whereas the SOH 80% pouch cell only exhibited gas venting and sparks, without developing into a distinct fire. According to the pressure response analysis, the pouch cell exhibited a relatively large pressure change as the swelling caused by internal gas generation was directly reflected externally. Notably, under the SOH 80% condition, rapid swelling was observed in a lower temperature range. On the other hand, the 18650 cell showed a minor apparent pressure change due to its rigid metal can structure restricting external swelling; however, it demonstrated a behavior where intense venting and fire were triggered after high pressure accumulated internally. High-temperature XRD analysis revealed rapid structural collapse reactions in the SOH 80% anode at a lower temperature region, and changes in the (003) peak alongside phase transition behaviors were confirmed in the cathode. In conclusion, this study empirically demonstrates that when evaluating the fire risk of lithium-ion batteries, it is necessary to comprehensively consider the pressure accumulation behavior and venting timing, rather than relying solely on the TR onset or maximum temperatures.
