Carbon nanotubes(CNTs) are one-dimensional carbon nanomaterials with outstanding electrical conductivity, mechanical strength, and large specific surface area, making them promising candidates for energy storage, sensors, and composite applications. In particular, few-walled CNTs such as single-walled(SWCNTs) and double-walled(DWCNTs) CNTs offer higher accessible surface area per unit mass and superior tunability of electronic structure compared to multi-walled CNTs (MWCNTs), and thus hold significant potential as electrodes for high-performance electrochemical devices. However, the selective synthesis of few-walled CNTs via chemical vapor deposition(CVD) remains challenging, as it requires simultaneous control of catalyst nanoparticle size uniformity and suppression of catalyst coarsening during high-temperature growth.
In this work, a sandwich-type catalyst design strategy integrating three key approaches was proposed to address these limitations. First, the apparent activation energies of Fe, Ni, and Co nanoparticle catalysts for CNT growth were compared by applying the Arrhenius equation to CNT growth lengths measured at varying CVD temperatures. Fe exhibited the lowest activation energy compared to Co and Ni, establishing it as the most kinetically favorable catalyst and motivating its exclusive use in subsequent experiments. To achieve narrow nanoparticle size distributions, a thermal decomposition-based hot injection method was employed, yielding monodisperse iron oxide nanoparticles with a mean diameter of 2.71 ± 0.33 nm-significantly narrower than the 3.52 ± 1.32 nm obtained by conventional thermal decomposition. After spin-coating the nanoparticles onto substrates, plasma treatment was applied to completely remove residual oleic acid ligands without thermal degradation of the nanoparticle size distribution, as confirmed by FT-IR analysis. Furthermore, to suppress migration and Ostwald ripening of Fe nanoparticles during high-temperature CVD, ultrathin Al or Mg overlayers(1 nm) were deposited by thermal evaporation onto the nanoparticle-coated substrates and subsequently oxidized to form aluminium oxide or magnesium oxide overlayers. Vertically aligned CNT forests were successfully grown under all three catalyst conditions(raw Fe, Al-coated Fe(Al-Fe), and Mg-coated Fe(Mg-Fe)), confirming that the oxide overlayers did not fully block carbon precursor access to the catalyst surface. The Al-Fe and Mg-Fe conditions yielded significantly reduced average diameters and wall numbers compared to raw Fe, with Al-Fe achieving the lowest average diameter(6.71 nm) and wall number(2.37), indicating a predominance of DWCNT and FWCNT. BET surface area analysis revealed a trend of Al-Fe (400.7 )> Mg-Fe(368.4 )> raw Fe (286.6 ), directly correlating with the wall number reduction. Evaluation of the electrochemical performance of the synthesized CNTs via CV, GCD, and EIS analysis revealed that the Al-coated Fe CNT sample exhibited the highest specific capacitance of 173 F/g at 1 A/g and demonstrated superior capacitive behavior, charge transfer efficiency, and discharge time performance compared to other CNT samples. This study systematically demonstrated that a multi-step catalyst design strategy integrating uniform nanoparticle synthesis, plasma-based ligand removal, and oxide overlayer coating can simultaneously achieve the selective synthesis of few-walled CNTs and improved EDLC performance.
