The volumetric swelling behavior of lithium-ion batteries is a critical physical phenomenon governing electrode structural stability, cell lifetime, and the mechanical design of pressure-based packaging systems. During charge–discharge cycling, lithium-ion batteries exhibit reversible swelling originating from the expansion and contraction of anode active materials, while irreversible swelling simultaneously develops due to the continuous growth of the solid electrolyte interphase (SEI) formed by electrolyte decomposition reactions. Disentangling these two swelling components and quantitatively assessing their respective contributions are essential for elucidating the fundamental origins of performance degradation and for optimizing pressure-controlled cell design as well as thermo-mechanical operating conditions.
In this study, the swelling behavior of lithium-ion batteries is systematically investigated by distinguishing reversible and irreversible contributions through two complementary research approaches: (1) quantitative analysis of irreversible swelling via direct characterization of SEI thickness growth, and (2) three-dimensional measurement of reversible swelling using digital image correlation (DIC). First, anode samples extracted from long-term cycled cells were analyzed using scanning electron microscopy (SEM), transmission electron microscopy (TEM), and time-of-flight secondary ion mass spectrometry (TOF-SIMS) to examine the thickness, composition, and spatial distribution of the SEI. The results reveal that the SEI not only forms uniformly on the anode surface but also accumulates within subsurface regions of the anode, and that this localized SEI thickening is sufficiently significant to account for the magnitude of irreversible volumetric expansion observed at the cell level. In particular, preferential SEI growth in specific regions was identified as a dominant contributor to irreversible thickness increase with cycling.
Second, to analyze reversible swelling behavior, a DIC-based measurement system was validated and integrated with a custom-built apparatus capable of precisely controlling external mechanical pressure. Charge–discharge experiments were conducted under various operating conditions, including different C-rates and applied pressures, while spatially resolved surface deformation fields were recorded in real time. The results demonstrate that increasing C-rate leads to increasingly heterogeneous swelling behavior, and that even for identical changes in state of charge (SOC), the swelling mode and deformation distribution vary markedly depending on the applied pressure condition.
Overall, this work provides a comprehensive framework for understanding electrochemical–mechanical deformation in lithium-ion batteries by quantitatively resolving irreversible swelling driven by SEI growth and by capturing reversible swelling through real-time three-dimensional deformation measurements. By identifying the key origins of irreversible volume increase and elucidating the pressure- and rate-dependent characteristics of reversible swelling, this study advances the fundamental understanding of battery swelling mechanisms. The findings offer valuable insights for pressure-based battery packaging design, optimization of thermo-mechanical environments, and long-term durability enhancement, and further suggest practical implications for high-energy electrode design, SEI suppression strategies, and coupled electrochemical–mechanical modeling.
