In recent years, research on smart factories in the manufacturing industry has been actively pursued to improve efficiency and profitability. In particular, the garment manufacturing industry requires smart factory research due to rising labor costs, a shortage of skilled workers, and the trend toward high-mix low-volume (HMLV) production. To address these challenges, seamless automation solutions are needed to enhance efficiency, ensure consistent product quality, and reduce operational costs.
This study proposes three key technologies for automating the major processes of sewing production: a vision-based sewing automation system, a reconfigurable fabric gripper, and a teleoperating system for robot control.
First, a vision system was developed to recognize fabric seam lines for sewing automation. In garment production, the top-stitching process requires sewing at a precise offset from the reference seam line, and errors often occur without skilled operators. To address this, a legacy sewing machine was retrofitted and integrated with a vision-based system to automate the top-stitching process. The vision sensor was designed to detect seam lines, enabling correction even when fabrics were placed on the machine in arbitrary orientations. The system acquires fabric images through a camera, followed by calibration, preprocessing, connected-component labeling, and alignment techniques to extract seam line candidates. The final seam line is then determined based on relative positioning, and then a top-stitching path is generated. The legacy sewing machine and supplementary actuators follow this path to perform stitching. Experimental results showed that, compared to sewing without the vision system, the average stitching error was reduced by approximately 79%, demonstrating significant improvement.
Second, a reconfigurable fabric gripper system was developed to handle fabrics of various sizes and shapes. Since fabrics are thin and flexible, they are difficult to handle with conventional grippers, requiring a specially designed structure. The proposed gripper consists of four arms fabricated with Onyx material. Each arm is driven by a servo motor and a DC encoder motor in a revolute-prismatic joint configuration, allowing both rotation and length adjustment. At the end of each arm, a vacuum-based gripping module was integrated to safely grasp fabrics without damage. By receiving fabric position and shape information from a vision system, the gripper adapts its configuration, while the proposed pinching point algorithm determines the optimal grasping points. This ensures stable handling of diverse and irregular fabric geometries. The entire system was integrated on the Robot Operating System (ROS) platform to enable smooth communication between components and enhance automation efficiency for flexible manufacturing. Experimental results verified the effectiveness of the pinching point algorithm and demonstrated that the gripper could successfully reconfigure itself to stably grasp fabrics. Additionally, it was found that the manipulator height plays a critical role in stable gripping, and experiments were conducted to determine the optimal height of the manipulator.
Lastly, a teleoperating system was developed to allow flexible operator control of robotic systems. In garment factories, complete autonomy is often less desirable than enabling operator intervention depending on the situation. The proposed system operates with a single-input pneumatic line to reduce complexity and employs silicone-based soft valves to enable sequential chamber actuation. By controlling flow control valve and leakage valves, the frequency of sequential actuation can be adjusted. The actuation is transferred to a handheld structure, providing tactile feedback to the operator, who can then precisely control robotic system.
