금속적층제조(Metal Additive Manufacturing, MAM)는 비교적 단순한 공정 단계만으로도 복잡한 형상을 구현할 수 있는 유망한 기술로 주목받고 있다. 특히, 다양한 MAM 공정 중에서도 레이저 분말베드융합 (Laser Powder Bed Fusion, L-PBF)은 높은 적층 해상도와 제조 결과물의 우수한 기계적 물성을 기반으로 항공우주 산업에서 활용이 확대되고 있다. L-PBF는 기판 위의 금속 분말을 선택적으로 용융시키는 방식으로 부품을 제조하기 때문에 공정 변수의 적절한 선택이 필수적이다. 과도한 열 입력은 분말 기화와 그로인한 기공 형성을 유발할 수 있으며, 반면 불충분한 열 입력은 불충분한 분말 용융과 그로인한 층간 접합 불량을 초래할 수 있다. 따라서 안정적인 공정 조건 영역을 탐색하여 적절한 공정변수를 선택하는 것은 매우 중요하지만, 특히 새로운 소재가 도입되는 경우 기존의 실험 기반 접근법은 시간과 비용이 많이 드는 한계를 가진다.
본 학위논문에서는 광범위한 공정 변수 범위에서 결함 발생 가능성을 시각화 하는 확률적 공정 윈도우를 도출하기 위한 통합 프레임워크를 제안한다. 이를 위해 레이저 조사 과정 동안 발생하는 용융풀의 형상을 예측하는 유한요소법(FEM) 기반 열 모델을 개발하였으며, 공정에 내재된 불확실성을 반영하기 위해 재료 물성과 열원 모델에 보정 파라미터를 도입하였다. 또한 대량의 용융풀 형상 예측을 가능하게 하기 위해 FEM 시뮬레이션 데이터를 활용해 여러 기계학습 모델을 학습시키고 그 예측 성능을 비교·평가하였다. 검토한 모델 중에서는 eXtreme Gradient Boosting(XGBoost) 모델이 가장 높은 정확도를 보여 연구 내 대리모델로 채택되었다.
대리모델과 제한적인 실험 데이터를 활용하여 보정 파라미터의 사후분포를 Markov chain Monte Carlo (MCMC) 기법을 통해 추정하였다. 추정된 사후분포를 기반으로 공정 변수 조합별 용융풀 형상을 예측하고, 이를 용융풀 형상 기반의 결함 기준을 적용하여 결함 발생 확률을 산출하였다. 최종적으로 이러한 결함 확률로부터 확률적 프로세스 윈도우를 구축하였다. 추가적인 시뮬레이션을 통해 제안된 프레임워크가 L-PBF 공정에서 신뢰성 있는 공정 변수 선택에 유효하며 필요함을 확인하였다.

Metal additive manufacturing (MAM) has emerged as a promising technology for fabricating complex geometries through relatively simple processing steps. Among various MAM techniques, laser powder bed fusion (L-PBF) has gained widespread adoption in the aerospace industry due to its high printing resolution and the superior mechanical properties of the fabricated components. Because L-PBF produces parts by selectively melting metallic powder on a substrate, the appropriate selection of process parameters is essential. Excessive heat input may induce powder vaporization and result in vapor cavity formation, whereas insufficient heat input can lead to poor powder consolidation and weak interlayer bonding. Therefore, identifying a stable process parameter region is critical, but the conventional procedure is time-consuming and costly, particularly when new materials are introduced.
This thesis proposes an integrated framework for deriving a probabilistic process window that visualizes the likelihood of defect formation across a wide range of process parameters. A finite element method (FEM)-based thermal model was developed to predict melt pool evolution during laser scanning. Material properties and heat source model were modified to incorporate calibration parameters that account for uncertainties inherent to the process. To enable high-throughput prediction of melt pool shape, several machine learning models were trained using FEM simulation data, and their predictive performances were evaluated. Among the examined models, the extreme gradient boosting (XGBoost) model achieved the highest accuracy and was adopted as the surrogate model for subsequent analyses.
Using the surrogate model and limited experimental data, posterior distributions of the calibration parameters were estimated via a Markov chain Monte Carlo (MCMC) sampling procedure. Based on these posterior distributions, the probability of defect formation at each process parameter combination was evaluated using melt-pool shape-based defect criteria. The resulting probabilistic process window was constructed from these defect probability estimates. Additional simulations demonstrate the effectiveness and necessity of the proposed framework for reliable parameter selection in the L-PBF process.
