Gear mesh stiffness plays a critical role in predicting the dynamic behavior of gear systems, yet conventional analytical methods do not adequately reflect the load-dependent deformation that becomes prominent in plastic gears. This study proposes an improved potential-energy-based approach that incorporates elastic tooth deformation and nonlinear contact behavior to compute realistic, load-sensitive mesh stiffness. The method iteratively updates contact stiffness based on the applied load while maintaining the computational efficiency of the original PEM(Potential Energy Method). Mesh stiffness obtained with the proposed approach closely matches finite element analysis, while original methods fail to reproduce the nonlinear variation under increasing load. When implemented in a time-domain gear dynamic model, the proposed stiffness function accurately predicts dynamic transmission error and meshing force, showing strong agreement with FEM results. These findings demonstrate that the proposed method effectively captures load-dependent behavior of mesh stiffness and offers a reliable tool for the dynamic analysis and design of plastic gear systems.
