    적층 제조(Additive Manufacturing) 기술의 발전은 기존 공법으로 구현하기 어려웠던 복잡한 생체 모방 구조의 복합재 제작을 가능하게 하였다. 본 연구에서는 FDM(Fused Deposition Modeling) 방식으로 제작된 연속 섬유 강화 복합재(CFRC)의 방탄 성능과 에너지 흡수 메커니즘을 실험 및 해석적으로 심층 규명하였다. Kevlar 강화 Onyx 소재를 사용하여 일방향(UD), 교차 적층(QUA), 헬리코이달(HEL), 쉐브론(CHL)의 네 가지 서로 다른 섬유 배향을 갖는 시편을 제작하였으며, 300~600 m/s 범위의 고속 충돌 실험을 수행하였다.
    실험 결과, 섬유의 적층 구조가 방탄 성능을 결정짓는 핵심 인자임이 확인되었다. UD 시편은 296.5 m/s의 가장 낮은 방탄 한계 속도를 보였으며, 초고속 카메라 및 X-ray CT 분석 결과 횡방향 구속력(Transverse confinement)의 부재로 인한 필라멘트 간의 할렬(Splitting)과 대규모 슬립(Slippage)이 주된 파괴 원인으로 밝혀졌다. 이는 국부적인 전단 플러깅(Shear plugging)을 유발하여 에너지 흡수 효율을 급격히 저하시켰다. 반면, 다축 적층 구조인 QUA, HEL, CHL 시편은 약 366 m/s까지 비관통 성능을 유지하였다. 이들 구조는 층간의 기하학적 구속 효과를 통해 꽃잎형 파괴(Petaling), 전역적 막 변형(Membrane stretching), 그리고 광범위한 층간 분리(Delamination)를 유도함으로써 충격 에너지를 효과적으로 소산시켰다.
    또한, CT 분석을 통해 FDM 공정 고유의 결함인 Sub-perimeter void와 Raster gap이 응력 집중점 및 균열 시작점으로 작용하여 파괴 거동에 영향을 미침을 확인하였다. 내부 응력 전파 및 미세 손상 거동을 분석하기 위해 LS-DYNA를 이용한 필라멘트 단위의 메조 스케일(Meso-scale) 유한요소해석을 수행하였다. 시뮬레이션은 실험의 잔류 속도 경향성을 높은 정확도로 예측하였으며, 특히 HEL 구조에서 나타나는 소용돌이 형태의 응력 분포 등 구조별 고유한 에너지 분산 메커니즘을 시각화하는 데 성공하였다. 본 연구의 가장 주목할 만한 발견은 필라멘트 간 계면 결합력(NFLF)과 방탄 성능 사이의 비선형적 관계이다. 민감도 분석 결과, 계면이 약할 때는 섬유의 인장 연신을 통해, 계면이 강할 때는 구조적 굽힘을 통해 성능이 향상되는 반면, 중간 단계의 결합력에서는 섬유의 유동성이 억제되면서 조기 전단 파괴가 발생하여 오히려 성능이 저하되는 현상을 규명하였다. 이러한 연구 결과는 향후 3D 프린팅 방탄 복합재 설계 시 구조적 배향과 계면 물성 간의 최적화를 위한 중요한 가이드라인을 제시한다.

    The advent of Additive Manufacturing (AM) has enabled the fabrication of composite materials with complex, bio-inspired architectures that were previously impossible to achieve with conventional methods. This study presents a comprehensive investigation into the ballistic impact behavior and energy absorption mechanisms of continuous fiber-reinforced composites (CFRC) produced via Fused Deposition Modeling (FDM). Kevlar-reinforced Onyx specimens with four distinct fiber architectures—Unidirectional (UD), Quad-axial (QUA), Helicoidal (HEL), and Chevron-like (CHL)—were subjected to high-velocity impact tests ranging from 240 to 560 m/s.
    Experimental results demonstrated that the architectural arrangement significantly dictates the ballistic resistance. The UD specimens exhibited the poorest performance with a ballistic limit of 296.5 m/s. High-speed photography and post-mortem X-ray CT analysis revealed that the failure of UD structures was dominated by macroscopic filament splitting and slippage due to the lack of transverse confinement, leading to a "shear plugging" failure mode with minimal energy dissipation. In contrast, the multi-directional architectures (QUA, HEL, and CHL) maintained structural integrity up to approximately 366 m/s. These structures effectively mitigated localized damage through mechanisms such as extensive petaling, global membrane stretching, and delamination, facilitated by the geometric locking between fiber layers. Additionally, the CT analysis identified process-induced defects, specifically sub-perimeter voids and raster gaps, which acted as stress concentrators and crack initiation sites, influencing the local failure path.
    To elucidate the internal damage evolution and stress propagation mechanisms, a meso-scale Finite Element Analysis (FEA) was performed using LS-DYNA, where the composite was modeled at the individual filament level. The simulation results showed high agreement with experimental residual velocities and successfully visualized architecture-specific stress patterns, such as the vortex-like stress distribution in the HEL structure that maximizes energy dissipation through tortuous crack propagation. A critical finding of this study is the non-linear sensitivity of ballistic performance to the filament interface strength (NFLF). The analysis revealed that while weak interfaces enhance energy absorption through tensile stretching and strong interfaces through global bending, intermediate interface strengths paradoxically reduce ballistic resistance by suppressing filament mobility and triggering premature shear failure. These findings provide fundamental insights into the trade-off between geometric confinement and interfacial properties, offering design guidelines for next-generation impact- resistant 3D printed composites.
