마레이징 강은 BCC 마르텐사이트 기지에 저온 석출상을 형성함으로써 석출 강화 메커니즘에 의해 초고강도를 발현하는 합금이다. 일반적으로 마레이징 강은 초고강도 특성을 바탕으로 항공우주, 로켓, 우주 산업, 항공기 부품 등 고신뢰도가 요구되는 고부가가치 산업 분야에서 광범위하게 활용되고 있다. 그러나 상용 마레이징 강에서 취성 파괴가 발생한 사례들이 다수 보고되었으며, 파단 분석 결과, 마르텐사이트 래스(martensite lath) 등 결정립계(intergranular)에서 균열이 시작되어 전파되는 거동을 보이는 것으로 확인되었다. 이러한 취성 파괴는 예측이 어렵고 치명적인 사고로 이어질 수 있어, 이에 대한 근본적인 해결 방안이 요구된다.
따라서 본 논문에서는, 결정학적 정합성이 우수한 석출상을 형성하도록 유도하고, 변태 유기 소성(Transformation-induced plasticity, TRIP) 변형기구를 구현할 수 있도록 설계함으로써, 고강도 특성을 가지면서도 우수한 균열 전파 저항성을 갖는 마레이징 강을 개발하고자 하였다.
이를 위하여, 먼저 편석 제어 공정을 활용하여 결정립계에 특정 원소의 편석을 유도함으로써 국부적으로 오스테나이트 상을 안정화하고자 하였다. 이를 위해 마레이징 강의 용매 원소에 대해 segregation enthalpy (ΔHseg)가 양의 값을 갖는 용질 원소를 확인하였으며, 이들 중 첨가 시 오스테나이트 상의 안정성 향상 효과가 큰 원소를 선별하기 위해 열역학 데이터베이스 기반의 Thermo-Calc 소프트웨어를 활용하였다. 그 결과, ΔGFCC→BCC 가 가장 크게 증가하는 Mn을 최종 합금 원소로 선정하였다.
이후, 급랭 시 BCC 마르텐사이트 단일 기지를 형성하는 합금 설계 가이드라인 제시하고자 하였다. 이를 위해, FCC, BCC, HCP 상의 자유에너지 곡선을 바탕으로 상 안정도를 비교할 수 있는 ΔGHCP-FCC-ΔGBCC-FCC 그래프를 제안하였다. 또한, 직접 제조한 급랭 시편에 대해 γ → α’의 athermal 마르텐사이트 변태를 유도하는 구동력을 평가하고자, X선 회절 분석(XRD)을 통해 결정 구조를 분석하였다. 그 결과, ΔGBCC-HCP < -1763.69 J/mol 및 ΔGBCC-FCC < -2066J/mol 조건을 만족하는 Refined compositional window를 도출하였으며, 이를 바탕으로 BCC 마르텐사이트 단일 기지를 갖는 합금 설계 가이드라인을 제안하였다.
이후, Refined compositional window에서, FCC 상 안정도가 높아 austenite reversion heat treatment (ARHT) 시 오스테나이트 형성이 용이하고, 동시에 결정학적 정합성이 우수한 석출상이 생성되도록 하는 합금 설계 가이드라인을 제시하고자 하였다.
이를 위해, Fe-Ni-Mn 합금계의 마르텐사이트 시작 온도(Ms) 방정식을 딜라토미터 실험 결과를 기반으로 피팅하여 예측 식을 구축하였으며, 이를 바탕으로 FCC 상 안정도가 높은 4가지 조성(Fe-3Ni-12Mn, Fe-6Ni-9Mn, Fe-12Ni-6Mn, Fe-18Ni-3Mn)을 기지 합금계로 선정하였다.
또한, 기지와 정합성이 우수하여 균열의 생성을 최소화할 수 있는 석출상으로 α-Mn을 선정하고, 앞서 선정된 4가지 기지 합금계 중 α-Mn이 석출 가능한 조성을 확인하였다. α-Mn 석출상은 자유에너지 곡선의 도함수로 정의된 안정성 함수가 낮은 온도에서 국부적으로 불안정 상태를 유발하며, miscibility gap 내에서 α상이 Fe-rich phase (α1) 상과 Mn-rich phase (α2) 상으로 분해된다. 이때, α2 상은 α-Mn 석출상이다.
이후, 딜라토미터를 이용하여 측정한 오스테나이트 시작 온도(Ac1) 이상이면서 안정성 함수가 최저가 되는 온도에서 ARHT를 수행하였다. 그 결과, Fe–3Ni–12Mn 기반 마레이징 강에서 결정립계 부근에서 오스테나이트 상이 국부적으로 석출됨을 전자 후방 산란 회절(EBSD)을 통해 확인하였으며, α-Mn 석출상이 형성된 것을 투과전자현미경(TEM)-에너지 분산 분광 분석(EDS)를 통해 관찰하였다.
뿐만 아니라, ARHT 이후 일축 인장 실험을 수행한 결과, 급랭 상태의 일축 인장 실험 결과와 비교했을 때, 항복 응력이 최대 645MPa 증가하였으며, 이를 통해 α-Mn 석출상에 의한 석출 강화 메커니즘을 확인하였다.
이후, Fe-3Ni-12Mn 기반 마레이징 강에서 오스테나이트 상의 안정도를 분석하여, FCC 상의 상대적 안정도가 낮아 소성 변형 중 γ→α′ TRIP 변형기구가 발현되는 합금 설계 가이드라인을 제안하고자 하였다.
TRIP 변형기구가 활성화되기 위해서는 오스테나이트 상의 상 안정도 평가가 필수적이므로, 본 연구에서는 Thermo-Calc 소프트웨어를 활용하여 ARHT 온도에서 형성되는 오스테나이트 상의 평형 조성을 계산하였다. 이후, 해당 조성에서 ΔGHCP-FCC 및 ΔGBCC-FCC 값을 기반으로 오스테나이트 상의 안정도를 평가하였다.
평가된 조성에 대해 일축 인장 시험을 수행하면서, 실시간 고에너지 싱크로트론 X선 회절 분석과 리트벨트 정련법을 통해 변형에 따른 오스테나이트 상과 마르텐사이트 상의 상분율 변화를 분석하였다. 그 결과, 변형이 진행됨에 따라 오스테나이트 상의 분율은 감소하고 마르텐사이트 상의 분율을 증가하는 것을 확인하였다. 이러한 결과를 바탕으로, 오스테나이트 상의 안정도가 ΔGBCC-FCC < -680J/mol 및 ΔGHCP-FCC < 1010J/mol 인 경우, FCC 상의 상대적 안정도가 낮아 소성 변형 중 BCC 마르텐사이트 상으로의 변태가 유도됨을 확인하였으며, 이를 통해 TRIP 변형기구를 갖는 마레이징 강의 설계 가이드라인을 제시하였다.
개발된 Fe-3Ni-12Mn 기반 TRIP 마레이징 강 중 가장 높은 항복응력을 갖는 Fe-3Ni-12Mn-7Co-3Mo-0.5Ti-0.5Al 조성에 대해, 균열이 존재할 때의 균열 전파 거동을 평가하였다. 이를 위해 탄소-소성 파괴 역학(Elastic-Plastic Fracture Mechanism, EPFM) 기반의 J-적분 파괴 인성 시험을 수행하였다.
이를 위해, 균열 선단은 매우 예리해야 하며, 선단 부근에서의 소성 변형은 무시할 수 있을 정도로 작아야 한다. 이를 만족하기 위해 피로 하중을 가하여 선행 균열을 유도하였으며, 선단의 소성 변형을 최소화하기 위해 K-감소 시험 법을 적용하여 시편을 성공적으로 준비하였다.
이후, 단일 시편을 활용하여 J-적분 파괴 인성을 평가하기 위해 부분 언로딩 탄성 컴플라이언스 기법을 적용하였다. 그 결과, 균열이 전파될 때 소성 변형에 의해 방출되는 에너지(J1C)는 92.5±3.5 KJ/m2, 탄성 변형에 의한 기여도(KJIC)는 148.5±0.5 MPa*m1/2 로 측정되었다. 이를 통해 기존의 마레이징 강 대비 매우 우수한 균열 전파 저항성을 가지는 것을 확인하였다.
이러한 원인을 분석하고자 주사 전자 현미경을 통해 균열의 전파 거동을 확인하였다. 그 결과, 주 균열이 tortuous path를 따라 전파되었으며, 균열 생성 저항성을 향상시킨다고 알려진 microvoids와 microcracks가 확인되었다. 이때, 주 균열 내부에는 다수의 microvoids가 형성되고, 균열 선단에서는 microcracks가 형성된 것을 확인되었다. 전자 후방 산란 회절 분석을 통해 Kurdjumov–Sachs(K–S) 및 Nishiyama–Wasserman(N–W) 방위 관계에 기반하여 마르텐사이트 상의 구오스테나이트 입계를 추정한 결과, 주 균열은 구오스테나이트 입계를 따라 형성되었고, microcracks는 γ → α’ 변태를 통해 형성된 마르텐사이트 상에서 발생한 것을 확인하였다.
위 연구결과를 종합하여, 본 연구에서는 TRIP 변형기구를 갖는 초고강도 마레이징 강의 설계와 기계적 특성 향상에 대한 체계적인 연구를 수행하였다. 이를 위해, 합금화 원소 선정의 최적화 방법론, 기지상과의 정합성이 우수한 석출물 형성 전략, TRIP 변형기구를 갖는 합금 설계 가이드라인을 제시하였다. 나아가, 설계된 합금의 균열 전파에 대한 저항성을 평가하고자 탄성-소성 파괴 역학을 기반으로 균열 전파시 소성 및 탄성 변형에 의한 에너지 방출 기여도를 분석하였다. 또한, 우수한 균열 전파 저항성을 나타내는 원인을 미세구조 분석을 통해 규명함으로써, 학문적 기여 뿐만 아니라 고강도 구조용 소재의 실제 적용을 위한 기술적 토대를 마련하였다.

Maraging steel is an ultra-high strength alloy based on a BCC martensitic matrix, strengthened by precipitation. Maraging steels are generally used extensively in high-value industries requiring high reliability, such as aerospace, rocketry, space exploration, and aircraft components, due to their ultra-high strength characteristics. However, numerous cases of brittle fracture have been reported in commercial maraging steels. Fractographic analyses have revealed that cracks tend to initiate and propagate along boundaries, such as martensite lath interfaces. Since such brittle fracture is difficult to predict and can lead to catastrophic failure, a fundamental solution is needed.
Therefore, this study aims to develop a maraging steel with both high strength and excellent resistance to crack propagation by promoting the formation of precipitates with favorable crystallographic coherence and incorporating a transformation-induced plasticity (TRIP) mechanism through alloy design.
Grain boundary segregation engineering (GBSE) was employed to segregate austenite stabilizing solute elements at grain boundaries in order to locally stabilize the austenite phase. Solute elements that exhibit a positive segregation enthalpy (ΔHseg) with respect to the solvent elements in the maraging steel were identified. The potential of these elements to enhance the stability of the austenite phase was evaluated using the Thermo-Calc software based on a thermodynamic database. As a result, Mn, which exhibits the greatest increase in ΔGFCC→BCC, was selected as the segregation element.
Subsequently, a compositional design guideline was proposed to achieve a fully BCC martensitic matrix after quenching. Accordingly, a ΔGHCP-FCC-ΔGBCC-FCC graph was constructed to compare the relative phase stability based on the Gibbs free energy curves of the FCC, BCC, and HCP phases. In addition, to evaluate the driving force for the athermal γ → α′ martensitic transformation in the quenched specimens, X-ray diffraction (XRD) analysis was performed to identify the crystal structure. As a result, a refined compositional window was identified within the ΔGHCP-FCC-ΔGBCC-FCC graph, which satisfies the conditions of ΔGBCC-HCP<-1763.69 J/mol and ΔGBCC-FCC<-2066J/mol. Based on this window, a design guideline was established for achieving a fully BCC martensitic matrix.
Within the refined compositional window, a design guideline was proposed to promote austenite during austenite reversion heat treatment (ARHT), by enhancing the stability of the FCC phase while simultaneously promoting the formation of precipitates. Accordingly, a predictive equation for the martensite start temperature (Ms) in the Fe–Ni–Mn alloy system was developed by fitting dilatometer experimental results. Based on this equation, four base systems exhibiting high FCC phase stability, Fe–3Ni–12Mn, Fe–6Ni–9Mn, Fe–12Ni–6Mn, and Fe–18Ni–3Mn, were selected.
In addition, α-Mn was selected as a precipitate due to its crystallographic compatibility with the matrix, which is expected to reduce the potential of crack initiation. Among the four base systems, compositions that precipitate α-Mn phase were identified.
The α-Mn precipitate forms as a result of local instability at temperatures where the stability function, defined as the second derivative of the Gibbs free energy curve, exhibits its minimum value. At these temperatures, the BCC matrix becomes locally unstable and decomposes into an Fe-rich (α1) phase and an Mn-rich (α2) phase within the miscibility gap. The α₂ phase is considered to be the α-Mn precipitate.
Subsequently, ARHT was performed at a temperature above the austenite formation temperature (Ac1), as measured by dilatometer, and at which the stability function reaches its minimum value. As a result, reverted austenite at intergranular region was confirmed in the Fe–3Ni–12Mn based maraging steel using electron backscatter diffraction (EBSD). In addition, the α-Mn precipitates were observed by transmission electron microscopy (TEM) combined with energy-dispersive X-ray spectroscopy (EDS).
Furthermore, uniaxial tensile testing conducted after ARHT revealed an increase in yield strength of up to 645 MPa compared to the as-quenched condition, confirming the precipitation strengthening effect attributed to the α-Mn phase.
Subsequently, a TRIP deformation mechanism design guideline was proposed for the Fe–3Ni–12Mn based maraging steel to activate γ → α′ TRIP deformation mechanism by decreasing the stability of the FCC phase. Since activation of the TRIP mechanism requires evaluation of austenite phase stability, Thermo-Calc software was used to calculate the equilibrium composition of austenite formed at the ARHT temperature. Based on the calculated composition, the phase stability of austenite was evaluated using the ΔGHCP-FCC and ΔGBCC-FCC.
Uniaxial tensile testing was conducted on the Fe-3Ni-12Mn based maraging steel during in-situ high-energy synchrotron X-ray diffraction analysis. The evolution of the austenite and martensite phase fraction was quantitatively analyzed using Rietveld refinement. As a results, the austenite fraction decreased while martensite fraction increased. Based on these results, when the austenite phase stability satisfies the conditions of ΔGBCC-FCC < -680J/mol and ΔGHCP-FCC < 1010J/mol, the FCC phase becomes unstable and transforms into the BCC martensite phase during plastic deformation.
The crack propagation tendency was evaluated for the Fe–3Ni–12Mn–7Co–3Mo–0.5Ti–0.5Al composition, which exhibited the highest yield strength of the developed Fe–3Ni–12Mn based TRIP maraging steels. Accordingly, a J-integral fracture toughness test was conducted based on elastic–plastic fracture mechanics (EPFM). For the fracture toughness test, the sharpened crack tip was required, and plastic deformation near the crack tip had to be negligible. Therefore, fatigue pre-cracking was performed with a K-decreasing procedure to minimize plasticity at the crack tip.
Subsequently, a single specimen method employing the partial unloading elastic compliance technique was applied to evaluate the J-integral fracture toughness. As a result, the energy released by plastic deformation during crack propagation (JIC) was measured to be 92.5±3.5 kJ/m2, while the elastic contribution (KJIC) was determined to be 148.5±0.5 MPa·m1/2. These values indicate a significantly enhanced resistance to crack propagation compared to conventional maraging steels.
To investigate the origin of the exceptional fracture toughness, the crack propagation behavior was examined using scanning electron microscopy (SEM). The main crack propagated along a tortuous path, and microvoids and microcracks, which are known to enhance resistance to crack initiation, were observed. Specifically, numerous microvoids were formed within the main crack, while microcracks were observed at the crack tip. Electron backscatter diffraction (EBSD) analysis, based on Kurdjumov–Sachs (K–S) and Nishiyama–Wasserman (N–W) orientation relationships, was used to reconstruct the prior austenite grain boundaries (PAGB) in the martensitic matrix. The results revealed that the main crack propagated along the prior austenite grain boundaries, and that the microcracks originated within the martensitic phase formed via the γ → α′ transformation.
Based on the above results, this study systematically investigated the alloy design strategies and the improvement of resistance to crack propagation of ultra-high-strength maraging steels exhibiting the TRIP deformation mechanism. To this end, we proposed an optimization strategy for selecting alloying elements, a precipitation strategy to form secondary phases with high coherency to the matrix, and a design guideline for developing TRIP-enabled alloys. Furthermore, to evaluate the resistance to crack propagation in the designed alloys, we analyzed the contributions of elastic and plastic during crack growth, based on Elastic–Plastic Fracture Mechanics (EPFM). Finally, microstructural analysis was conducted to elucidate the origin of the enhanced crack propagation resistance, thereby establishing not only an academic contribution but also a foundation for the practical application of high-strength structural materials.
