전기화학적 이산화탄소 환원 반응(CO2RR)은 화석연료 사용으로 인한 온실효과를 완화할 수 있는 대안으로 주목받고 있다. 이 반응은 문제시되는 CO₂를 경제적으로도 이로운 재생에너지 자원으로 전환할 수 있다. 전 세계적으로 탄소 발자국을 줄이고 CO₂를 유용하게 활용하려는 다양한 연구와 실용적 응용이 활발히 이루어지고 있다. 높은 수율과 안정성을 확보하기 위해 촉매 및 반응 환경의 개선에 대한 연구는 활발하지만, 반응이 실제로 일어나는 전극 자체에 대한 연구는 상대적으로 미흡하며, 상용 전극이 그대로 사용되는 경우가 많다. 특히 CO2RR에서 반응물과 생성물이 직접 교환되는 전극의 물리적·화학적 특성에 대한 정보는 제한적이다.
이 연구에서는 SIGRACET®에서 제조된 동일한 재료 및 구조의 상용 이중층 가스 확산층(GDL)의 특성에 주목하였다. 구리 나노 입자(Cu NP)와 스퍼터링된 구리 박막(Cu film)을 각각 촉매로 사용하여 CO2RR을 수행하였으며, 주요 생성물의 선택도를 서로 다른 GDL 간에 비교함으로써 주요 생성물 선택도에 결정적으로 영향을 미치는 GDL의 특성을 규명하였다. 조사된 주요 특성에는 미세다공층(MPL)의 평균 기공 크기, 다공도, 두께가 포함된다. 또한 MPL 및 구리 촉매층을 포함한 가스 확산 전극(GDE)의 소수성(hydrophobicity)을 측정하였다. MPL은 촉매층 및 전해질과 직접 맞닿아 있으므로, 상대적으로 작은 기공 크기와 낮은 다공도를 가지는 MPL의 특성이 촉매층 내 CO₂ 분포를 결정하는 주요 요인으로 작용할 것으로 판단되었다.
GDE 간 MPL 특성의 차이에 따라, CO₂RR 결과는 촉매 표면 조건에 따라 에틸렌과 에탄올의 선택도가 뚜렷하게 달라지는 경향을 보였다. 반응의 목표(경제성이 높은 C₂⁺ 생성물 선택성 제고 등)에 따라 적합한 GDL 특성이 달라짐이 확인되었다. 다중 동적 모델링 시뮬레이션 결과, MPL의 거칠기 인자와 다공도가 전위 변화에 따라 국소적인 CO2 농도 분포를 달리 만들며, 이에 따라 C₂/C₁생성물의 선택 비율이 달라지는 것으로 나타났다. 쌍 디지털 시뮬레이션 결과 역시 MPL의 물리적 특성이 생성물 생산 속도에 중요한 영향을 미치는 것으로 분석되었다.
또한 동일한 촉매라도 입자 크기에 따라 GDL 특성의 영향이 달라졌다. 특히 작은 구리 나노입자를 사용할 경우, 촉매와 MPL 간 결합으로 형성된 전기화학적 유효 표면적(ECSA)이 생성물 선택도에 중요한 역할을 하였으며, 낮은 표면 거칠기와 큰 MPL 다공도는 C₂ 생성물의 선택성을 높이는 경향을 보였다. 반면, 더 큰 구리 입자는 높은 표면 거칠기와 큰 MPL 다공도에서 C₂ 및 프로파놀과 같은 고부가가치 생성물의 선택성이 향상되었다. 이를 통해 촉매 입자 크기에 따라 GDL의 고유 특성이 갖는 상대적 중요도가 달라짐을 규명하였다.
본 연구에서는 특정 반응 생성물의 선택도를 조절하는 GDE의 주요 물리적 특성을 구체적으로 규명하였으며, 전기화학 반응 시스템에서 나노스케일 수준의 MPL 조건 변화가 전체 반응 생성물의 선택성을 결정할 수 있음을 실험 및 시뮬레이션으로 제시하였다. 따라서 목표 생성물의 선택성을 달성하기 위해서는 반응 목적에 맞는 GDE의 선택이 매우 중요하며, 이는 향후 고효율 CO2 환원 반응 시스템 설계를 위한 핵심 지침이 될 것이다.

This thesis addresses this critical gap by systematically investigating how specific gas diffusion layer (GDL) properties—including microporous layer (MPL) porosity, mean pore diameter, surface area, and wettability—directly influence CO2RR product selectivity across different copper catalyst morphologies. Four commercially sourced bilayer GDLs (SIGRACET® 28BC, 22BB, 39BB, and 36BB) were comprehensively characterized using nitrogen adsorption-desorption analysis, X-ray computed tomography, and contact angle measurements. These GDLs were paired with copper catalysts of varying dimensionality—zero-dimensional nanoparticles (60–80 nm and 100–130 nm), one-dimensional nanowires, and two-dimensional sputtered films (300 nm thickness)—to create a systematic matrix of gas diffusion electrode configurations.
Electrochemical testing was conducted in an alkaline flow-cell electrolyzer (1 M KOH) at constant applied potentials (−1.2 to −2.4 V vs. RHE, non-iR compensated), with product analysis via gas chromatography and proton NMR spectroscopy. Key findings include: (1) All GDE systems produced C2+ products as dominant species, yet their absolute selectivity values and relative product contributions varied significantly despite identical catalyst loadings and bulk reaction conditions; (2) These variations correlated directly with GDL intrinsic properties rather than catalyst intrinsic activity alone; (3) Electrochemical surface area (ECSA) analysis revealed that catalyst surface roughness and GDL properties synergistically determine product selectivity, with roughness factor being the dominant control factor at lower potentials (−1.2 to −1.6 V vs. RHE) and GDL pore diameter and porosity emerging as controlling factors at higher potentials and higher current densities.
Digital twin modeling—integrating experimental ECSA and GDL properties into COMSOL multi-physics simulations—validated these observations by quantifying local CO2 concentration profiles at the catalyst layer under different applied potentials. The simulations revealed that the interplay between surface roughness, GDL porosity, and local CO2 availability fundamentally determines whether adsorbed CO (*CO) intermediates undergo further dimerization and hydrogenation to form valuable C2+ products or desorb as CO gas. At higher current densities, mass transport limitations become pronounced, and GDL properties—particularly MPL porosity and thickness—displace surface roughness as the dominant selectivity determinant.
GDLs with larger mean pore diameters and higher porosity (36BB and 39BB) promoted favorable CO2 diffusion kinetics and enhanced selectivity toward multi-carbon oxygenates and C2+ products, while those with smaller pores (28BC, 22BB) exhibited higher selectivity toward CO and simpler hydrocarbons due to prolonged intermediate residence time and reduced CO2 availability. The research reveals that optimal GDE design is catalyst-dimension-dependent: smaller copper nanoparticles benefit from GDLs with controlled porosity and smaller mean pore diameters, while larger catalysts exploit the advantages of high-porosity, large-pore designs.
This work demonstrates that GDE selection is not merely a technical convenience but rather a critical design parameter that directly influences CO2RR performance and product selectivity at comparable levels to catalyst optimization. The findings establish quantitative correlations between specific GDL properties and product distribution, providing a rational framework for GDE selection based on target product chemistry. These results underscore that achieving industrial-scale CO2RR requires simultaneous optimization across three interdependent domains: catalyst design, electrolyte chemistry, and electrode architecture. The thesis contributes fundamental mechanistic insights into how nanoscale GDL properties propagate to control reaction-scale selectivity, providing actionable design principles for advancing CO2RR technology toward commercial viability.
