This study aims to quantitatively evaluate the structural safety of railway wheels used in Korean rolling stock, with a particular focus on identifying the effects of the presence, size, and location of web holes on stress behavior and fatigue life. Railway wheels are critical components directly associated with the running safety of trains and are continuously subjected to repeated mechanical and thermal loads. Depending on train type—such as high-speed trains, EMUs, and freight wagons—the stress distribution and damage patterns applied to the wheels vary significantly.
Web holes are structural features incorporated into wheel designs to accommodate disc braking, improve resonance characteristics, and enhance operational convenience. However, depending on their geometric configuration, they may cause stress concentrations that can become initiation points for fatigue cracks. Despite such potential risks, domestic and international wheel design standards lack clear technical guidelines for assessing the structural implications of web holes. This study therefore investigates the mechanical influence of web holes and aims to establish foundational data for the advancement of wheel design and inspection standards.
Representative wheel types widely used in Korea—high-speed wheels, EMU wheels, and freight wagon wheels—were selected as the main research targets. Finite Element Analysis (FEA) was performed for each wheel geometry under combined thermo-mechanical loading conditions to simulate real operational environments. Comparative analysis of stress distributions revealed that the presence of a web hole significantly increases stress concentration around the central web region, particularly under braking conditions where thermal stresses are superimposed.
The results show that as the diameter of the web hole increases, the stress concentration factor rises nonlinearly, and beyond a critical threshold, structural stability around the rim-web transition deteriorates rapidly. When the web hole is positioned closer to the web center, a general reduction in overall stress was observed; however, the stress distribution varied depending on the angular orientation of the hole and the direction of applied loads. Among the wheel types analyzed, KTX wheels exhibited the strongest influence from thermal stress, EMU wheels were highly sensitive to cyclic loading, and freight wagon wheels showed pronounced stress concentrations under low-speed, high-load conditions. FEA results also demonstrated that the area surrounding the web hole is highly susceptible to fatigue damage due to severe stress concentration. Micro-defects induced during machining—such as cutting marks, sharp edges, or residual stresses—can act as crack initiation sites and significantly accelerate fatigue degradation. These findings highlight the necessity of stringent surface finishing, defect control, and residual stress mitigation during wheel manufacturing, handling, and maintenance processes.
Overall, the study confirms that the optimization of web hole geometry can meaningfully improve wheel durability and safety; however, wheel designs without web holes inherently provide superior structural integrity. The results emphasize the importance of integrating complex loading conditions, material properties, and
operational environments into precise design considerations and underscore the urgent need for standardized design guidelines incorporating thermo-mechanical effects.
In conclusion, this study provides a quantitative assessment of the structural influence of web holes on railway wheels, contributing to the enhancement of design reliability and inspection criteria for Korean rolling stock. The findings serve as valuable technical data for the development and improvement of wheels for high-speed and medium-speed trains, as well as for establishing effective maintenance strategies to prevent fatigue-related failures.
