This study aims to predict potential quality defects in the spot welding process—one of the most critical stages in lead-acid battery manufacturing—and to improve process reliability. Process variables such as welding current, cycle count, and pressure, along with inspection results obtained from the welding quality tester, were utilized as input features. The final weld integrity was evaluated using destructive shear strength and cross-sectional assessment. Exploratory data analysis revealed complex nonlinear interactions between process parameters and final weld quality, indicating that the relationship cannot be explained by a single factor. Although the inspection results generally reflected actual weld quality, several mismatches were identified, highlighting the limitations of the existing inspection system. To address these characteristics, seven machine learning algorithms— Logistic Regression, Decision Tree, Random Forest, XGBoost, MLP, KNN, and SVM—were applied and compared. The results demonstrated that models incorporating inspection values consistently achieved higher predictive accuracy than those using only process variables, confirming the effectiveness of utilizing inspection data to reduce misclassification and enhance defect detection. This study proposes a machine learning–based predictive model that integrates real-world production data and dual verification criteria, offering a complementary approach to the existing inspection system. The findings suggest that the proposed method can support more stable quality monitoring under high-temperature operating conditions and improve defect prevention capability and quality management efficiency in lead-acid battery production.
