Bauxite residue, a byproduct generated from the Bayer process in the aluminum refining industry, is mostly disposed of in landfills due to its high environmental hazards caused by strong alkalinity (pH 12–13) and fine particle characteristics. In this study, an eco-friendly stabilization process combining chemical neutralization and physical washing was developed to recycle bauxite residue as fill material for civil engineering and construction sites. The environmental safety, engineering suitability, and economic feasibility of the developed process were comprehensively evaluated.
First, sulfuric acid (H2SO4) was selected as the optimal inorganic neutralizer considering neutralization efficiency and economic feasibility. However, it was identified that soluble salts (Na2SO4) generated during the simple neutralization reaction increased electrical conductivity (EC), and the resulting osmotic stress caused acute toxicity to Daphnia magna (Toxic Unit > 2.0). Alternative processes using organic acids (humic acid) and fly ash were also examined, but limitations such as low economic viability and pH rebound were observed, respectively.
To address these issues, a filter press washing process was introduced to effectively remove soluble salts. Under the condition of a liquid-to-solid (L/S) ratio of 2.0, the electrical conductivity was reduced to 5.5 mS/cm. As a result, the ecotoxicity (TU) value dropped to 0, completely eliminating hazards to the aquatic ecosystem. Furthermore, leaching tests based on the Soil Contamination Standard Test Methods confirmed that the concentrations of major hazardous substances, such as cadmium, arsenic, and fluorine, met the warning standards for Area 1, thereby proving environmental safety.
The issue of reduced compaction density (1.5 t/m3) caused by the collapse of sodalite structures and pore formation after the washing process was resolved by mixing 10 wt% of s톤e dust (fine aggregate). This increased the compaction density to 1.7 t/m3 and secured a modified CBR (California Bearing Ratio) of 6.5, achieving physical properties that satisfy the quality standards for fill materials.
Finally, a mass production process with an annual capacity of 100,000 톤s was designed, and its economic feasibility was evaluated using the Discounted Cash Flow (DCF) method. The analysis predicted an annual net profit of approximately 1.9 billion KRW and an Internal Rate of Return (IRR) of 24.4%, with the break-even point reached after about 6 years, confirming sufficient industrial viability. In conclusion, the composite process proposed in this study suggests a practical technology capable of simultaneously resolving the environmental and physical issues of bauxite residue, enabling its utilization as a sustainable circular resource.
