Life Characteristics and Failure Mechanisms in Temperature–Humidity–Electrical Combined Stress Accelerated Life Testing
Automotive sensor modules must maintain reliability under combined environmental stresses in which temperature, humidity, and electrical bias are simultaneously applied during actual vehicle operating conditions. However, current international and industrial reliability standards are primarily based on single-stress tests, which makes it difficult to represent the interaction between multiple stresses that occur in actual operating environments. This study conducted combined accelerated life testing on hydrogen gas sensor modules by applying multiple temperature–humidity stresses together with electrical bias conditions to examine the resulting life characteristics and failure mechanisms.
Accelerated test durations were derived using the Arrhenius–Peck model, and the experimental results confirmed that degradation progressed more rapidly when high temperature–humidity conditions and continuous electrical bias were applied at the same time. Failures occurred only under specific combined stress conditions, while the other modules continued to operate normally for an extended period, indicating that degradation behavior varies depending on the stress combination. Weibull analysis showed that cumulative degradation under certain combined conditions leads to wear-out-type failures, demonstrating the effect of interactions between the applied stresses.
Failure analysis identified dendrite growth and insulation degradation caused by electrochemical migration (ECM) under high-temperature high-humidity conditions with continuous bias as the primary failure mechanism. Oxidation- and diffusion-induced degradation of Multi-Layer Ceramic Capacitor (MLCC) and structural mechanical deterioration of plated-through holes (PTHs) were also observed.
This study experimentally confirmed that degradation behavior changes significantly depending on the combination of temperature, humidity, and electrical bias, and that single-stress testing alone cannot reproduce the actual failure mechanisms of automotive electronic modules. Furthermore, module-level analysis showed that multiple structural and material failure mechanisms can occur simultaneously under combined stress conditions. These findings highlight the need for combined stress based reliability evaluation methods and provide practical insights for improving structural weak points, selecting suitable materials, and improving lifetime prediction accuracy for sensor modules operating under combined stress environments.
