This thesis proposes a lightweight, flexible hip–lumbar exosuit powered by a shape memory alloy (SMA)-based fabric artificial muscle to reduce lumbar musculoskeletal loading during repetitive lifting and non-neutral trunk pos- tures in industrial environments. A two-dimensional Zigzag SMA (ZSMA) is combined with spandex yarn and insulating rubber bands to form a sheet- type Zigzag SMA-based Mesh-type Fabric Muscle (ZMFM). Using 0.38 mm diameter NiTi Flexinol wires, modular ZSMA units are assembled into a wide, body-conforming actuator (∼ 270×120 mm ) that generates contraction forces of several tens of newtons below 40 V. The temperature–displacement–force characteristics of ZSMA and the tensile properties of the textile/elastomer components are experimentally identified, and a stiffness-based design pro- cedure is established to provide assistance for 10–20 kg repetitive tasks and 40 kg heavy lifting. For uniform cooling and user safety, a stretchable in- sulation cover with an internal air channel and integrated microblower is developed to deliver forced-air cooling while providing thermal and electrical insulation. The ZMFM thermal response is approximated by a first-order plus dead-time (FOPDT) model, and a cascade power–temperature controller is designed using IMC-PI tuning to achieve robust temperature tracking and rapid heating/cooling transitions with limited sensing. The ZMFM is inte- grated into a thigh harness, mesh vest, and backpack-type electronics to build the exosuit. Surface electromyography of the Longissimus thoracis is recorded at 0.1 kHz during 20 kg repetitive trunk flexion/extension, 40 kg lifting, and 40 kg static bending tasks with and without the exosuit. Across five trials per condition, the mean EMG envelope is reduced by 13.57% in repetitive tasks, 10.69% in heavy lifting, and 14.22% in static bending when the exosuit is worn, indicating that the proposed ZMFM-based system can meaningfully reduce lumbar extensor muscle activity under diverse task conditions.
