Solvent-free processing with fibrous PTFE binder has emerged as a promising strategy for manufacturing the lithium-ion battery with thick electrodes owing to its cost-effectiveness and environmental advantages; however, its microstructural characteristics and their implications for electrochemical performance remain insufficiently understood. In this study, we systematically compare dry and wet electrodes with NCM active material across a wide range of densities to elucidate how fabrication-induced variations in carbon-binder domain (CBD) morphology govern electronic conduction, ionic transport, and electrochemical behavior. Dry electrodes exhibited inherently low tortuosity due to the fibrous PTFE-based network. In contrast, the formation of an efficient electronic conduction network was limited by the sparse distribution of conductive additives. Wet electrodes formed PVdF@CB domains between active material particles, which hindered electrolyte infiltration, but enabled a highly interconnected electronic network. With increasing electrode density, wet electrodes showed a deterioration in pore structure accompanied by an overall decline in electrochemical performance. Meanwhile, dry electrodes exhibited improved CBD utilization and enhanced cycling stability. Nevertheless, the concurrent densification of the CBD increased ionic resistance, giving rise to the trade-off with rate capability. These results demonstrate that CBD design is a critical performance-determining factor in dry electrodes and underscore the need for dedicated strategies to improve CBD effectiveness.
