본 논문은 휴머노이드 로봇 관절용 표면부착형 영구자석 동기 전동기 (surface-mounted permanent magnet synchronous motor, SPMSM)에 대하여 재료적·구조적 설계 기법과 최적화 알고리즘을 결합한 고토크밀도 설계 방법을 제안하고 그 유효성을 검증하였다. 휴머노이드 로봇 관절용 전동기는 인간과 유사한 외형으로 인해 장착 공간이 제한되며, 배터리 구동 환경에서 소형·경량 특성을 동시에 요구받는다. 특히 사람과 같은 공간에서 직접 상호 작용하는 휴머노이드 로봇의 경우, 높은 역구동성을 확보하기 위한 준직접구동(quasi-direct drive, QDD) 관절 모듈의 적용이 중요하며, 이에 따라 감속 기에 대한 의존도를 줄이면서도 충분한 출력을 낼 수 있는 고토크밀도 전동 기 설계가 핵심 과제로 대두된다. 이를 위해 본 논문에서는 코발트 강판 적용을 통한 재료적 기법과 할박 자석 배열을 통한 자속 집중 효과를 구조적 기법으로 도입하여, 제한된 외형 조건에서 자속 활용도를 향상시키는 SPMSM 설계안을 제시하였다. 먼저 기 본 구조의 SPMSM을 설계한 뒤, 동일한 전동기 형상에서 코발트 강판과 할박 배열을 적용한 모델을 구성하고, 유한요소해석(finite element analysis, FEA)을 통해 전자계 특성을 비교·분석하였다. 그 결과, 평균 토크 및 토크밀도 특성이 향상됨을 확인하였으며, 제안된 재료·구조 기법이 휴머노이드 관절용 전동기에 적합한 고토크밀도 특성을 구현하는 데 기여함을 보였다. 또한 전동기 성능을 보다 체계적으로 극대화하기 위하여 유전 알고리즘 (genetic algorithm, GA)을 최적화 도구로 적용하고, FEA와 연동한 해석 기반 최적 설계를 수행하였다. 주요 형상 파라미터를 설계 변수로 설정하고, 토크밀도 향상과 토크 리플 저감을 동시에 목표로 하는 다목적 최적화를 수행함으로써, 초기 설계 대비 전자계 성능이 개선된 설계안을 도출하였다. 더불어 고온 조건 및 역자계가 크게 인가되는 운전 상태를 고려한 무부하–부하–무부하 해석을 통해 영구자석의 불가역 감자 발생 여부를 검토하였고, 최적 설계안이 불가역 감자가 발생하지 않는 것을 확인하였다. 본 연구를 통해 코발트 강판과 할박 자석 배열을 적용한 재료·구조 복합 설계 기법과 GA–FEA 연동 최적화 방법론이 휴머노이드 로봇 관절용 SPMSM의 고토크밀도 설계에 효과적으로 활용될 수 있음을 입증하였다. 제안된 방법은 휴머노이드 로봇 관절뿐 아니라, 높은 토크밀도와 컴팩트한 구조가 요구되는 다양한 응용 분야에도 확장 적용이 가능할 것으로 기대된다.

This paper proposes a high torque density design method for a surface-mounted permanent magnet synchronous motor (SPMSM) for humanoid robot joints by combining material and structural design techniques with an optimization algorithm, and verifies its effectiveness. Humanoid robot joint actuators are subject to strict constraints on installation space due to the human-like form factor, and are required to achieve compact size and low weight under battery-powered operation. In particular, for humanoid robots that physically interact with humans in shared, unstructured environments, the application of quasi-direct drive (QDD) joint modules to ensure high backdrivability is important, and a key challenge is to design high torque density motors capable of providing sufficient output torque while reducing reliance on high reduction gear mechanisms. To address these requirements, this paper adopts a material approach using cobalt steel sheets and a structural approach employing a halbach array in order to enhance flux utilization within a constrained motor geometry, and presents an SPMSM design suitable for humanoid robot joints. First, a baseline SPMSM is designed, and then a model applying cobalt steel sheets and a halbach array is constructed under the same motor geometry. The electromagnetic characteristics of these models are comparatively analyzed using the finite element analysis (FEA), and it is confirmed that, the proposed material and structural techniques contribute to improved average torque and torque density characteristics appropriate for humanoid robot joint applications. Furthermore, to systematically enhance motor performance, a genetic algorithm (GA) is employed as an optimization tool, and an FEA-based optimal design procedure is established. key geometric parameters are defined as design variables, and a multi-objective optimization targeting both torque density improvement and torque ripple reduction is performed, yielding an improved design compared to the initial model. In addition, noload–load–noload analyses under high-temperature conditions and operating states with large demagnetizing fields are conducted to examine irreversible demagnetization of the permanent magnets, and it is confirmed that irreversible demagnetization does not occur in the optimized design. Through these investigations, this study demonstrates that the combined use of cobalt steel sheets, a halbach array, and a GA–FEA coupled optimization methodology can be effectively applied to the high torque density design of SPMSMs for humanoid robot joints. The proposed approach is also expected to be extendable to various applications that require compact structures and high torque density.
