최근 전기자동차(Electric Vehicle, EV) 산업의 급속한 성장에 따라, 고출력·고집적 배터리 시스템의 효율적 열 관리는 핵심 기술로 부각되고 있다. 특히 리튬이온 배터리 팩은 운전 중 발생하는 발열로 인해 셀 간 온도 편차가 발생하고, 이를 방치할 경우 성능 저하, 수명 단축, 심각한 경우 열폭주(Thermal Runaway)로 이어질 수 있어 이를 효과적으로 제어하기 위한 열관리시스템(Battery Thermal Management System, BTMS)의 역할이 중요해지고 있다.
본 연구는 간접 수냉식 냉각 구조의 EV 배터리 팩을 대상으로, 열 계면 소재(Thermal Interface Material, TIM) 내부에 발생하는 공극(void)이 열전달 성능에 미치는 영향을 정량적으로 분석하였다. 이를 위해 TIM 시편의 X-ray CT 촬영과 새로운 영상 처리 기법을 통해 공극을 정량 분석하였고, 모델링 및 열 해석을 통해 유효 열전도도를 측정하였다.
이어서 축소모델을 설정하고, 공극의 형상, 위치, 분포, 공극률을 변수로 설정하여 그에 따른 열전달 성능의 변화를 평가하였다. 해석은 사용 CFD 기반 해석 소프트웨어를 이용하여 수행되었다. 해석 결과 공극의 단순한 형상이나 위치는 전체 열 성능에 미치는 영향이 미미하지만, 공극의 밀집도와 공극률 변화는 TIM의 평균 온도와 열저항 증가에 명확한 영향을 미치는 것으로 나타났다.
축소모델의 분석 결과를 기반으로, 실제 전기차 배터리 모듈 형상을 반영한 모듈 해석을 추가로 수행하였다. 총 4가지 조건(Base, 공극 균일 분포, 공극 밀집 분포, 특정 셀 집중 분포)에 대해 1C 및 2C-rate 충전 조건을 설정하여 각 셀의 온도 반응 및 TIM, plate, coolant의 평균 온도 변화를 비교하였다. 특히 2% 공극률 조건에서 공극이 특정 셀(Cell No.9)에 밀집된 경우, 해당 셀의 최고 온도가 기준 조건 대비 최대 3.4°C까지 상승하는 결과가 나타났으며, 이는 실제 운용 환경에서 열폭주 발생 위험을 높일 수 있는 수준으로 해석된다.
결론적으로, 본 연구는 TIM 내부 공극의 다양한 특성이 배터리 시스템의 열전달 성능에 어떤 영향을 미치는지를 정량적으로 규명하였다는 점에서 의의가 있으며, 특히 단순한 공극률 관리보다 공극 분포 형태 및 밀집도 제어가 TIM의 열 성능 확보에 더 중요하다는 설계적 시사점을 제공한다. 이러한 결과는 EV 배터리 열 관리 설계 시 TIM 구조 설게 및 제조 공정 개선을 위한 기초 데이터로 활용될 수 있을 것이다.

The rapid growth of the electric vehicle (EV) industry has intensified the need for efficient thermal management of high-power and high density lithium-ion battery systems. In indirect liquid-cooling battery modules, the thermal interface material (TIM) plays a critical role in transferring heat between the battery cells and cooling plates by minimizing interfacial thermal resistance. However, voids formed during the TIM dispensing and assembly processes significantly degrade its effective thermal conductivity, leading to increased thermal resistance, temperature non-uniformity, and localized hotspots.
In this study, the thermal effects of internal voids within the TIM were quantitatively analyzed through X-ray computed tomography(CT) based characterization and computational fluid dynamics (CFD) simulations. A regression-based tiling threshold (RbT) segmentation technique was proposed to accurately extract void features from low-contrast CT images, achieving a more than 50% reduction in mislassification error compared to conventional thresholding methods. The effective thermal conductivity of the TIM was then evaluated for both CT-based and geometrically simplified models, showing less than 1% deviation, which validated the simplification approach.
Subsequently, parametric simulations were performed using a reduced-scale model to evaluate the effects of void shape, location, clustering density, and porosity on thermal performance. Among theses parameters, void clustering and porosity exhibited the most significant influence on thermal resistance and cell to cell temperature variation (). Based on these findings, full-scaled module simulations were conducted under 1C and 2C-rate conditions using four scenarios: Base (no void), Distributed, Hotspot, and Single-cell adjacent porosity (2% porosity). The results indicated that non-uniform void clustering near specific cells caused up to a 3.4°C rise in local cell temperature and a notable increase in , whereas uniformly distributed voids showed negligible differences from the base condition.
This study quantitatively demonstrated that, under practical manufacturing conditions, the spatial distribution of voids has a greater impact on the thermal performance of EV battery modules than the total porosity. The results provide valuable insights for optimizing TIM application processes and improving the thermal reliability of next-generation electric vehicle battery systems.
