본 논문에서는 low-voltage DC-DC converter (LDC)의 양방향 동작을 통해 전기자동차 내의 battery disconnection unit (BDU)에서 큰 무게 및 부피를 차지하는 precharge 회로를 제거하는 방안을 제안한다. BDU는 High-voltage (HV) 배터리와 HV link capacitor의 전기적 분리를 위해 존재하며, 초기 방전되어 있는 HV link capacitor의 돌입전류를 방지하기 위해 precharge 회로가 존재한다. 기존 LDC는 HV 배터리를 입력전원으로 low-voltage(LV) 배터리 및 auxiliary 부하에 전원을 공급했다. LV 배터리를 입력으로 LDC를 역방향으로 동작 시, HV link capacitor를 충전 후 HV 배터리와 연결하여 돌입전류를 최소화시켜, BDU 내 precharge 회로를 제거할 수 있다.
최근 전기자동차의 HV 배터리 전압은 상승 중이며, 이에 따라 LDC에서 phase-shift full-bridge converter 대비 가격적 이점이 있고 active-clamp forward converter 대비 스위치 전압 스트레스 측면이 우수한 2-switch active-clamp forward-flyback (2SW ACFF) converter가 사용되었다. 이를 역방향으로 동작 시 current-fed converter와 동일하게 동작한다. Current-fed converter는 isolation boost converter 특성 상 duty ratio가 0.5 이상에서 정상 동작이 가능하며 이로 인해 start-up 동작 시 과도한 돌입전류가 발생한다. 또한 switch turn-off 시 transformer의 leakage inductance로 인해 switch의 voltage spike 문제가 발생한다. 한편, LDC 특성 상 넓은 입출력 전압으로 인해 높은 전압 이득이 필요하다.
본 논문에서는 start-up 문제 및 voltage spike 문제를 해결하기 위해서 active-clamp snubber를 도입하고, 높은 전압 이득을 만족하기 위해서 2SW ACFF converter의 HV측에 switching modulation 기반 voltage doubler 구조를 제안한다. 제안된 방안의 타당성을 검증하기 위해 HV 배터리 전압 320–840 V, LV 배터리 전압 12–15.1 V 범위의 840 W 급 시제품을 실험 결과를 제시한다.

This paper proposes a method to eliminate the bulky and heavy precharge circuit in the battery disconnection unit (BDU) of electric vehicles by utilizing the bidirectional operation of a low-voltage DC-DC converter (LDC). The BDU is used to electrically isolate the high-voltage (HV) battery from the HV link capacitor, and the precharge circuit is included in the BDU to prevent inrush current to the initially discharged HV link capacitor. Traditionally, the LDC supplies power from the HV battery to the low-voltage (LV) battery and auxiliary loads. By operating the LDC in reverse with the LV battery as the input, the HV link capacitor can be charged before connecting to the HV battery, preventing inrush current and thereby enabling the removal of the precharge circuit within the BDU.
Recently, the voltage of HV batteries in electric vehicles has been increasing. To address this, a two(2)-switch active-clamp forward-flyback (2SW ACFF) converter was employed in the LDC, offering cost advantages over the phase-shift full-bridge converter and lower switch voltage stress compared to the active-clamp forward converter. When the 2SW ACFF converter operates in reverse, it functions similarly to a current-fed converter.
The current-fed converter, as a characteristic of an isolation boost converter, operates properly only when the duty ratio exceeds 0.5, which can cause an excessive inrush current during start-up operation. Additionally, the leakage inductance of the transformer causes voltage spikes in the switches when turned off. Meanwhile, due to the wide input-output voltage range of the LDC, a high voltage gain is required.
In this paper, an active-clamp snubber is introduced to address the start-up and voltage spike issues. Additionally, a voltage doubler structure based on switching modulation on the HV side of 2SW ACFF converter is proposed to achieve high voltage gain. To validate the feasibility of the proposed method, experimental results from an 840 W prototype with an HV battery voltage range of 320–840 V and an LV battery voltage range of 12–15.1 V are presented.
