본 연구는 자동차 측면 충돌 시 탑승자의 안전성을 확보하기 위한 도어 임팩트 빔(Door Impact Beam)의 최적 설계에 관한 연구이다. 이에 본 연구에서는 스틸 재질(DP980)을 기반으로 한 도어 임팩트 빔의 형상(Bead), 각도(Angle), 두께(Thickness)를 주요 설계 변수로 설정하고, CAE 기반 유한요소해석(FEA)과 실험계획법(Design of Experiments)을 결합하여 최적 설계를 수행하였다.
FMVSS 214S 법규를 적용하여 3점 굽힘 시험을 진행하였으며, 각 변수 조합별로 총 27회의 시뮬레이션을 실시하였다. 분석 결과, 형상과 두께가 최대하중과 무게에 가장 큰 영향을 미치는 주요 인자였으며, 각도는 상대적으로 영향이 미미한 것으로 나타났다. 실험 결과를 기반으로 반응표면법(Response Surface Methodology, RSM)을 통해 최대하중과 무게 간의 반응표면 모델을 도출하였고, 이를 바탕으로 NSGA-II(Non-dominated Sorting Genetic Algorithm II)를 적용하여 다목적 최적화를 수행하였다.
그 결과, 최대하중을 높이면서 무게를 최소화하는 파레토 프론트(Pareto Front)를 도출하였으며, 복합 만족도 함수(Composite Desirability Function)를 통해 단일 최적해를 선정하였다. 본 연구에서는 만족도 함수를 최대하중과 무게를 1:1로 설정하였고 파레토 프론트 상의 단일 최적해를 유한요소해석 프로그램에 모델을 적용하여 해석을 수행하고, 그 결과를 비교 검증하여 최적 설계의 신뢰성을 확인했으며 오차율은 0.89%로 나타나 신뢰할 만한 수준으로 판단된다. 최대하중과 무게가 상충관계임으로 설계자의 의사가 중요하다고 판단되며 설계 목적에 따라 안전기준을 통과하는 프론트 파레토 상의 해를 최적 설계에 활용할 수 있을 것으로 사료된다.

This study aims to ensure passenger safety inside collisions by optimizing the design of the door impact beam. In this research, a steel (DP980) door impact beam was analyzed, considering the shape (Bead), angle (Angle), and thickness (Thickness) as main design parameters. The optimization process combined Finite Element Analysis (FEA) with the Design of Experiments (DOE) method based on CAE simulations.
Following the FMVSS 214S regulation, a three-point bending test was simulated to evaluate the performance under various parameter combinations. The results showed that shape and thickness had a significant effect on both maximum load and weight, while the influence of angle was relatively minor. Based on these results, a second-order polynomial model was constructed using the Response Surface Methodology (RSM), and the Non-dominated Sorting Genetic Algorithm II (NSGA-II) was employed for multi-objective optimization of maximum load and weight.
As a result, a Pareto front was obtained representing the trade-off between load and weight. A single optimal solution was then selected using the Composite Desirability Function, with equal weighting (1:1) between the two objectives. The reliability of the optimized design was verified through FEA, showing an error of 0.89%, which indicates a high level of model accuracy. The results confirmed that the maximum load and weight have a conflicting relationship, and the final optimal solution can be flexibly selected according to the designer’s intent.
Therefore, the proposed optimization framework and Pareto-based analysis can be effectively applied to improve both structural safety and weight reduction in future vehicle design.
