Rectangular hollow sections (RHSs) are widely used for their structural efficiency and aesthetic appeal. However, designing welded joints between RHSs remains intricate due to the possibility of diverse failure modes and due also to complex and often unrealistic analytical models that underlie the existing design equations. Moreover, separate analytical models developed for different failure modes are shown to contain contradictory assumptions regarding important mechanical behavior. This inconsistency diminishes the accuracy and theoretical soundness of the design method, making it significantly difficult to understand the nature of RHS joint failure. This study aims to establish a unified design framework for RHS welded joints, grounded in sound and consistent theoretical principles, encompassing diverse brace types—RHS, circular hollow section (CHS), and gusset plate—various loading conditions, and a broad range of geometric parameters.
The core of this research lies in developing analytical models that capture the fundamental failure mechanisms of the RHS chord, primarily chord face plastification and chord sidewall failure. The analogous ring model approach, simplifying complex joint geometry into a two-dimensional analysis, was consistently employed for chord face plastification. For chord sidewall failure, existing column buckling analogies were critically re-evaluated and refined, especially for inclined joints and considering chord stress effects. These analytical models and the joint strength equations derived from them were rigorously validated and calibrated against extensive finite element (FE) parametric studies and experimental data sourced from literature and conducted as part of this research.
The proposed design principles were systematically applied and verified for several joint configurations:
• Compression-loaded equal-width RHS X joints, including a revised methodology for inclined braces that accounts for squash load derivation and chord stress interaction more accurately than current codes (Chapter 3).
• Compression-loaded partial-width RHS X joints, where the ring model effectively predicts chord face plastification (Chapter 4).
• Axially loaded multiplanar RHS XX joints, demonstrating the applicability of the ring model to more complex spatial configurations (Chapter 5).
• Branch plate-to-RHS X joints under axial tension and bending moment, extending the unified chord failure concepts to these connections, notably proposing a new method for moment resistance calculation (Chapter 6).
• Compression-loaded CHS-to-RHS X joints, where the chord face plastification model for RHS braces was successfully adopted using a geometric correction factor (π/4) (Chapter 6).
A key finding of this study is that a unified design approach, focusing on consistent mechanical-based modeling of chord failure, can achieve significantly improved accuracy and broader applicability across these diverse joint types and loading scenarios. This leads to more rational and streamlined design equations compared to current standards. The influence of high strength steel (HSS) and the application of material factors were also addressed to ensure safe design.
This research contributes to a more fundamental understanding of RHS X joint behavior and provides a coherent set of design principles. The proposed unified framework is expected to simplify design practice for structural engineers, enhance predictive accuracy, and facilitate more versatile and reliable use of RHS members in structural engineering. The physical behavior-grounded nature of the models also suggests a strong basis for future extensions to other joint configurations and loading scenarios.
