The coating process is a method of forming a liquid layer by applying a coating solution onto a substrate. The key factor determining the quality of products pro
duced by the coating process is the shape of the coated layer. Most coating layers are applied onto flat substrates and are considered optimal when they have a thin and
uniform thickness. To achieve this, process conditions are designed using the average thickness and uniformity of the coating layer as quantitative measures. However, due to diverse applications of recent coating process, there is an emerging need to analyze and control shape features that cannot be quantified using traditional methods. This thesis aims to introduce methods to quantify and model arbitrary-shaped coating layers by analyzing their profiles in metric space.
Coating layer data are generally composed of a finite set of points. When the shape data are treated as a finite-dimensional vectors in Euclidean space, the following problems arise. The first issue is resampling of points. Since the number of points constituting each data may differ, it is necessary to resample all profiles with the same number of points in order to handle them in a same vector space. Depending on how the resampling is performed, the distance between two vectors can be different. The second issue is nonlinearity of the data. Shape data typically form a nonlinear subspace in Euclidean space, and reconstructing the structure of this space requires a large amount of data. The last issue is the optimal matching between points. The vector distance in Euclidean space matches the components of two vectors one-to-one, which can unnecessarily increase the dissimilarity between similar shapes. Because of these issues, it is difficult to analyze arbitrary coating layer data using conventional methods. However, many of these challenges can be circumvented by treating the data as elements in a metric space.
This thesis aims to establish a foundation for analyzing coating layer shapes within a metric space and to present application cases, thereby facilitating more efficient process optimization. The shape of a coating layer can be represented as a set of points forming a curve or surface, depending on how it is measured; in this paper, the focus is solely on profiles represented as curves. In Chapter 2, conventional uniformity measure for simple geometries is generalized to accommodate arbitrary shapes. The Fr´ echet distance and its variations, which are similarity measures between curves, are employed for this generalization. As a case study, the shapes of coating layers in a finite-depth dip coating process are quantified, demonstrating that the new measure outperforms the conventional one. Next, in Chapter 3, a landmark based analysis of coating layer shapes is introduced. Using this method, a classification algorithm for coating layer edge profiles is developed. Finally, in Chapter 4, a landmark-free analysis of coating layer shapes in metric space is presented. In particular, a data-driven estimation of the shape model over process conditions using Fréchet regression is proposed. Through this approach, the relationship between process conditions and edge profile shapes is identified and physically interpreted.
